That is a nice round dome you got there. And I think I have the same ears as you. I did a bit of sanding on the ears, but more importantly, I put them in a cold acetone bath to really smooth them out.

Actually the ears I have I 3D printed from Raf's 3d files. They still look rough because 1) I need to put more XTC-3D (a product made to smooth 3D prints) on them and 2) I need to sand them quite a bit.
In person the helmet is still quite imperfect, but thanks for the nice comment, I finally feel like I'm getting somewhere, lol

'More bondo on and then sand' routine again.
However, this time round I think I can see the end! I need to primer it again in order to see it better, but feeling pretty happy!
What do you guys think?

Looking real good! How many passes of Bondo (Coating, sanding) have you done to get to this point, and how many more applications do you think you will need?
I'm starting a cardboard scratch build myself, and want to know as much as I can
Well, I am going to basically keep putting on bondo and sanding it until I am satisfied with it. Since I am holding a high standard for myself, and intend to cast this helmet, the copies of which will reflect the imperfections of the original, I am determined to finish with nearly nothing short of perfection. For an ordinary scratch-build (my first one was such) such perfection is not necessary and in fact I think flaws make it more realistic sometimes. (sorry for the long answer
)I have probably done something like five passes with ordinary bondo so far, and probably will do another two or so before the helmet is done.
This is looking great, im on a second attempt and still cant get the hang of it.
Also i have printed a full helmet and because the way 3D printing works the pieces warp from the heat and are tough to fit together and get the correct shape back
but im still working on mine and will post some pics soon.
Could i also ask where you got the .stl for the dent?

Check out Rafalfett's stuff: RafalFett's Boba Fett 3D Projects You will be able to download all his 3D files for free if you create an account with Shapeways.
I simply took his helmet and used a cutting application called Netfabb Basic and isolated the dent to print.
I wondered about the warping, I'm sure if you're willing to use some bondo it will work out fine.
