Thanks, I really appreciate your interest in this project!

Im still deciding exactly what I want to do...Either try to make a second (much better one of course!), fiberglass, yada yada yada, add clay and details OR just keep it as a scaled reference to scuplt it entirely. Im leaning towards just using it as a reference, but that means aloooooot of clay. Im not sure yet, but I have time to think it through..

Make it into your armature. You could gradually fill it with expanding foam over a couple of days and then add the clay to it.

I am testing the expanding foam as we speak. Its still curing its to cold to cure fast. (Its been a weird spring its still below 40s most nights...) It seems to be working alright. I'll let you know tomorrow how well it works out.

Yea, thanks t-bone and Z-man. I would very much like to try expanding foam for this. Where are you getting yours Z-man? Just like t-bone said, I can probably try this out..

I would like to assume I can do this then...

Build a second paper helmet, but this time, I will build it in three sections, the face, dome and the back, in which I will fiberglass them, and then put them all togther. Fill the interior with expanding foam, and if its strong enough, I can stick it to a stand and it will automatically act as an armature for me to add clay to!

I got it at wal-mart, but almost any hardware store is going to have it too. It should be in the insulation or weather proofing section.

I am waiting to see how hard it turns out. If it is hard enough you might not even need to glass the inside to be able to sculpt the outside.

I am hoping its strong enough that I can use it as a vacuum form mold. But we will see, got to get the table finished fist though.

Also, if it is as hard...I guess I can see. The main reason for fiberglassing before I would use the foam, is so that the foam wont warp the shape of the paper parts. Thanks

I used it to fill the duct tape torso I made of my self and it was solid enough for me to bend heated sintra around to make my armor. However a bit of FG might be a good idea like you said to help keep the overall shape.

I've also used expanding foam filler (fir DIY not aromr building). It becomes tack free after about 5 mins, can be cut after about 30 mins and fully cured after about 12 hours (longer if your using a massive amount. Heat however will cause it to melt and according to the can its "extremely flammable" and would therefore be less than ideal for vacu-forming. FYI the one I used was called UniBond No More Big Gaps if that helps.

I would just fill it with expanding foam. Then use bondo on top.

I seem to recall a thread where someone was building a set of RC Katarn-Class clone armor out of expanding foam, can't remember if it was here or Clone Empire Forum?

Ok so I tried back filling a Spartan VI helmet. (Master chief's helmet off halo 2) any way it worked but then again id didn't work. It ripped the seam a little on a few joints, and it also expanded to much in the top visor and bulged it out. I think its going to be alright for a test which is what this was. But just keep in mind that it can make smaller parts expand to much. That said it is really hard now, and I am sure you would have no problems sculpting on it. Also I don't think you would have the bulging problem as much seeing as the DT helmet is a relatively simple bowlish shape with no undercuts.

Yea, most of the points in this helmet is very open and only really has one udercut, which then, is very small and is the brow. The paper helmet I first made is now starting to lose structural integrity, but thats okay. What I need to do then is when I get back to tally, I need to:

1. spend about $934697463 on a new ink cartridge
2. get card stock/expanding foam/glue
3. build it
4 fiberglass/fill with the foam
5. get clay and sculpt
6. ?????????????
7. profit

You forgot the first step, check the size compared to the FX to make sure I scaled it right. I will be honest I don't think your going to need to spend the money on the fiber glass unless you really want to.
