Aluminum gauntlets

You can easily salvage this gauntlet just take off the whipcord housing that is the difference between the two gauntlets for ROTJ and ESB. There aren't a ton of good measurements out there for ESB. I didn't realize you were doing ESB or I would have told you earlier. You have a fantastic gauntlet there. Good luck on the reconstruction

You can get 3d printed dental files from toolguy, the alco switches I believe are 1651 or something... there are a bunch of threads with those in there. You can get them on ebay or form bulk sites usually

You can get the dental files here cheaply (AUD$4.98 so $3.60USD) if you don't mind the wait. Took about 4 weeks.
Also, mad props on the aluminium. Even working on small aluminium parts drives me mental... my hat is off to you sir.

From memory the size doesn't matter as it's the length of the file, I got 25mm. and the # is number #15. They are red and come with a a white 15 on them just like the ROTJ ones, i got them for my helmet. I am however unsure if they are the same ones used on the ESB Gauntlets.

Awesome. Here are some more progress on the pain do you think I should soften the white?
