For the second helmet I ended up burying a Chicago screw in epoxy and adding a small spring for compression to keep the visor in place.
It is easy to move and the visor stays put.
Use a red 3M Scotchbrite pad and some gentle pressure. Sandpaper can leave scratches and do more damage. This is what the Indy guys do to weather their jackets
I made these a long time ago and I also agree that they severely limit airflow in the helmet. You are better off getting a moisture wicking balaclava to cover your chin area.
I also made a neck seal similar to Boba’s and sewed into my flightsuit. It provides enough height that you can’t see...
I can vouch for Thinkbox. I have helped Jordan develop some of his offerings and this was designed to fit Cruzer or Fettpride Jango gauntlets which Minutefett has the molds for now.
I don’t know how well a 3d print would stand up, it is a small delicate part.

In my experience you have total control over how much chipping and where by painting on the latex. If you try to do physical damage then you run the risk of damaging the lower layer of paint or not achieving the look you want.
Liquid latex. Paint it over the base coat and then apply your top coat when dry. When the paint has dried you can rub It off to reveal the layer underneath.
Glad it worked out for you and you didn't have to purchase a new flightsuit. I think the subtle color variations will add to the "worn" look once you are all suited up.
I'm pretty sure it will work out for you. Save a bit of the dye solution and you could probably airbrush the bleach stains to blend in after if they needed a bit more color.
I had the same thing happen with some Tusken Raider robes I was dyeing. Adding more dye won't hide the bleach stain. What worked for me was using RIT dye remover and taking all of the color out of the fabric and then re dyeing it. Don't cheap out on the dye remover and use more than you need...
