Starting a Jango

I've been toying with the idea of starting a Jango for quite some time, but figured now would be a good time to do so with AOTC 3D coming to theaters next year. As I normally do Maul, this seems so much more complex and daunting! I'm looking forward to digging in to this and learning from you guys!

Got a helmet from Asok, and started working on getting it smooth and polished. I'm going to cut the visor out after I finish getting all the rough spots out of the cheeks...didn't want the added pressure to crack them. But, it's coming along slowly but surely.

Anyone have a template to cut the visor correctly to fit in Asok's helmet?
 
I have never used a template for cutting out the visor. I have just cut the visor close at first and then fine tuned it once I can fit it inside the helemt. One thing about cutting the visor if you are planning on cutting it with a dremel (which is the way I do it) tape the visor first and then cut it. This keeps the molten pieces of plastic from scalding your skin when the come flying off of the visor.
 
ASOK bucket looks great. I agree with Mullreel. Star with larger cuts, until it fits in the helmet, then fine tune it. And yeah, tape it up! Also, WEAR GOGGLES!! Nothing like hot visor on your face or in your eye.

Ok, question for you guys...what's the best way to even out the inside of the helmet to fit the visor? I've tried using a sanding wheel on a Dremel tool that has the flex extension, but I'm not able to get a great angle on it.

What I have learned, and I'm sure others with more knowledge will chime in, but you don't want a completely flush and full seal. None will be close enough and at the right angle to see any small gaps between the visor and the helmet. These small gaps will also help with ventilation and the prevention of fogging on the lense. Just use your dremmel to get a "good enough for government work" lip for the visor to sit in.

Cool, thanks for the suggestion! The biggest issue is how thick it is around the upper lip of the "T" section. I bought a carbide cutting tool for the Dremel, and it worked great for the mandible area. Still having problems reaching the upper and lower areas of the wide part.

Anyone have any other suggestions?
 
That looks good to me. There are some angles that are just about impossible to get to. I have tried everything I know to do and you just can't reach everywhere easily.

The visor will be able to sit flush with the edge that you have there. One thing I have done around the visor area is to use some bondo glazing putty to smooth everthing out, then I hit it with primer and hand sand it to finish it out. The glazing putty is the stuff that comes in a tube and it is easy to work with.
 
Hi man you have doing a great work! the best way to the visor? there is 2 ways, depends of you:

1) Using glue ..........I used a special epoxi (not epoxi 5 minuts) to my visor
2) Using screw............

I've cut and trimmed the visor, still need to mount it. (hence it sagging on one side) And, mount the ear cap and weather it and I will call this part done.

I'm sorry I haven't read this before. The best way to acomplish the same thickness around the T area is handsanding it with a hard grain sandpaper. I have done this even with fiberglass and it's fast, easy and efective.

Awesome, thanks for that! I've been hitting it some more today trying to get the visor to sit well before I mount it. I think I need to trim a little of the visor some more too.
