What scale for 3mm sintra?

OK, so here's the skinnny. I printed out WOF's templates for a Boba Fett helmet at 100% and .25 " margins. Digifett & SD68's helmets were made using thin plastic and For Sale signs respectively, both of which I believe to be 1mm thick.

When I built the helmet out of 3mm sintra, the parts did not match up well. I think the problem is my material is thicker than what the WOF templates were designed for.

How do I compensate for the thicker material?

Should I just print the templates out at more than 100% like say 105% or more? I'm sure someone here has run into this before.

Mine was made using thicker plastic/styrene material, that was 1.5mm thick ( with the two layers together, it's now 3mm thick ). Use the templates as they printed out, at 100%. The trick is when you're placing the inner and outer layers of the main structure.

Wrap the inner structure ( I used two sets of the outer templates, and didn't bother with the inner template at all ), as per normal but make sure that your seam is in the front. It'll be right where you'll later cut out the t-visor, thus leaving you with a solid back panel.

When you make your outer layer, add an extra 2 to 3 cms of material on the ends where the templates meet in the back. Since the majority of the back will cut out, leaving only the narrow bit at the top, it'll be easy to hide the seam later on. 8)


Since all of the other parts fit on the inside, you'll no further issues with fitting the remaining parts. :cheers

I did get your e-mail, sorry I didn't get back to you sooner, I've been swamped with Christmas coming.

When it comes to the templates changing the scale really doesn't help in compensating for the material thickness. For the helmet Jango72's suggestions are a good way to go.

Don't worry about asking questions on this board there are a lot of great folks more than willing to help out.

As for the jet pack in order to allow for the material thickness you will need to trim the joining piece to get the pieces to fit correctly. Since I didn't know what type/thickness of material folks were going to use I didn't account for it in the templates. With materials like foamcore you can cut through one side and then fold it to make a seam, in this case you don't need to worry about the material's thickness. Parts made of plastics on the other hand will need to be trimmed or miter cut to account for the thickness.
