Well, I finally got the basic helmet finished! The dome is not perfect, and so I will got the usual route of covering it in a nice layer of bondo, which I will also use sparingly on the rest of the helmet. Anyway, pic heavy...

Here I did a test fit of the ear pieces which I 3D printed (haven't printed them all yet tho). As usual, advice and criticism is very much appreciated.

I wasn't satisfied with the right cheek (the borden side) and so I redid it. I also printed the final ear piece!

The funny thing is that the filament I have for my 3D printer is glow-in-the-dark (it just happened to be on sale) and so whenever I turn off the lights the helmet's ears glow. It's really funny to see it in person. Unfortunately the camera doesn't capture it so well.

Once again, I really appreciate your advice and criticism. It really helps me see the problems and errors that I was oblivious to before.:)
 
I put some sealant on the cardboard. I dunno if you can tell anything was put on in the photos, but I thought I might as well post them. Sorry for the poor visibility:(

After putting on a second coat of sealant, I put on some bondo glass for filling in the large inconsistencies on the dome and strength. Here's some pics:

I usually start hacking away at it while it's still a little soft. You can trim it with a razor blade and start shaping it up. This cuts down on the sanding time which can be painfully long.
 
Well, this thread ought to have been updated awhile ago, but...I was busy, and I simply forgot. Since my last post I sanded the helmet and primed it just to get a clearer look at what needed to be changed.

I then sanded (a good deal) some parts and added some layers to other areas and began work on the dent. I have since (just now) put more filler on it.

So...been awhile. Despite having not updated this thread at all, I have done some work on the helmet. Basically it was just the endless circle of bondo, sand, addition/change/tweak/check w/ reference, bondo, sand etc. If you look closely you can see that I've also been using some polyurethane on the helmet to seal and finish the cardboard for sanding and painting. There is still quite a bit to do, but it seems that progress is being made.

The overall shape looks good. A little more filling and sanding and it looks like you got a winner.

Thanks for the encouragement. Sanding will certainly have to happen, as will more bondo probably. I'm hoping to cast this one so perfection is my ultimate goal :p
 
Update: More bondo on many places on the helmet, but more importantly the dent is in!

Ah sanding! The joy of life...:p

So I sanded the helmet (again) and proceeded to apply the XTC-3D to the dent and the ear parts which I had 3D printed. I had never used this product before, and so I was surprised to find that (as advertised) a little bit goes a long way! I ended up coating the whole dome with it in order to get it all used up. (it says that it can be applied on other materials other than plastic)
