how can I make a single piece armor? I have some card board to work with.

Do you mean the chest/abdomen pieces as a single unit? Or what?

To make a large one piece item, you just need to imagine how a 3D item would look if you flattened it out. Then design accordingly. If you are using cardboard, make a paper 1/10th scale mockup so you can see where it will bend and where it won't work.
