How durable is vac-formed plastic?
Will the helmet rear be a one piece cast, or a multiple part?
I'm concerned that the sheer size of the helmet rear will be too much for the casting material when you suck the air out.
To answer lloyd, very durable. A lot of people on here prefer it over fiberglass because it won't chip or crack as easily because it has some give upon impact.
Now on to mandolore's comment. I think he will be ablet pull these on a single sheet as long as he has nothing else on the forming table. I know stormtrooper ab plates, back plates, and boba fett backplates are done in single pulls. This is a lot smaller in terms of space on the forming table, it's just more vertical. I think if he heats the plastic well enough it should be fine.

Yeah, I thought about this too, and was afraid of the plastic tearing at the highest point. I realized however, that the heated plastic stretches and in spots of the plastic that arent being used would become thinner because of the stretching. Im sure that it will be fine, I plan to use .80 thick plastic, or should I go for something thicker?

I need a consensus..
I was thinking about the hand guards, and realized that in all the reff pics from the game, the hand guards look like they just put a blob of grey over it. Becuase of that, I was wondering if I should make them standard TK from ANH, or clone hand guards. What do you guys think? Im leaning more towards ANH version only because the DT is from that general era of the empire. Would make more sense, yet, a majority dosnt cause most of it is clone!

My personal (and mostly random opinion) is to stick with the ANH. I would imagine that the game designers, though referencing old dark forces pictures, probably wouldn't have paid attention to the hand guards.
The Dark tropper Phase two in DF was essentially stormie armor (with minor differences), so I would just go with that.

I have been wroking on the guants for awhile now, the hardest part being getting these dang boxes to cut and look good at the same time. I managed to cut out the boxes, all evenly spaced with the accurate amount, 12 boxes in total. I just need to gett some stronger files, instead of my puny, nail files which I still have from my Jango helm project. Thats it for now, im probly gona get some more MDF and start the second half of the guant and start the hands and biceps...

Well, heres just a quick blurb.
I havent worked as much as I would have liked to for the past few days, been really busy. Right now, the guant top half boxes are cut and ready to be attached, just trying to figure how to level the boxes so its relatively flat to the guant. I think I may just sand the center portion so that it can just lay there. Im gonna also try to start the second half tonight as well.

I was down this weekend to go check out TubaChris's suit, its definately turnin out great.
I have been busy yesterday, but managed to work on the top half for a bit. Its pretty much done minus the small areas I need to re-fill with the durhams. I was gonna post pics last night, but wasnt able to. I will though around noon. Gonna start the bottom half later today. I love half-school days.

Well, here it is. From a picture standpoint, its done as far as the look is concern, really, I just need to do a little more durhams work and some sanding. Other then that, I just to drill holes on the inside of the boxes so that the vaccum can pull the plastic into it so it appears better. Its not perfect however, but thats how we get better...

Yes we did, thanks to t_bone9600 for helping me get that squared away. I made up the hand molds, left and right, one is sanded, other is waiting to be. I just need to get some thin wood to elevate the details on them, and they should be ready for casting. I imagine if they are decent enough, I can offer them to some of you guys with TK's if anyone may need them. I also started the 2nd half of the guant, shouldnt be too long before thats done. Thats it for tonight.

Lookin' good.:thumbsup If you havent found thin strips of wood for the hands yet, try a hobby shop or craft store. I know the Michael's here has a lot of different thicknesses of wood for use in building model airplanes and pinewood slots.

In my effort to make this project as accurate as possible to the game's, I have realized an inaccuracy with the helmet mod buck. Its not major, but is a significant error. Where I once beleived the edge came to a "point," the outside edge actually resembles more of a duck bill, more rounded out. It wont be an issue to fix, but I'd like to let you guys know.

I have found the harder you work to be more accurate, the more set backs you face. But if your as close as you can, then that also works very fine.. I have had the same problem on another outfit project that im working on apart from my New look mando outfit.... Do what you can, it will turn out great anyway.......:albino
The thing I dont want to happen is to end up haviing a suit that "kinda" looks like the darktrooper and thats not that great looking. I want it to be as accurate enough so that the average joe who has played battlefront a few times can say "hey, I know what that is!" Granted, everything cannot be perfect, but its a good goal to aim for;)

*sigh* the sad thing is that your probly right. All of us here will know what it is, but in reality, all everyone really sees of the dartrooper is the back of it and thats it. Maybe the front for like a split second, or the occassional pass by of a CGbot during the game play.

I managed to get up early enough even though I stayed home today, and got somewhere with the bottom half of the guant. I just to bondo the sides to get them even. My mom finnally got fed up of me turning the whole house into the "Ark Hammer," and told me to go to home depot and to not come back in the house until I had a storage container built and filled with all my tools...

I was checking out the 501st site yesterday and I got to thinking, how would they classify your Dark Trooper? Would they lump it in with the specialty armor and call it TX or would they start a new one, maybe DT?
I actually had a discussion with the cloneemperor about this, him being the head membership officer of the legion. Bascially, he says that he may not even know if the battlefront 2 DT would be accepted or not. He says the board would have to decide on it. The biggest issue is what would the board consider to be "canon." Anyone can say that the dark forces is more canon because its the orgininal, yet, there are 3 phases from that game, and only one version from battlefront 2. The thing is, can the battlefront 2 DT be considered a phase 2 DT from dark forces? Upon looking at the phase 3 DT figure from hasbro, there are ALOT of similarities that the BF2 DT has to the phase 3 DT of dark forces, including the Jet Pack, and the protruding helmet. But then comes the liscensing requitement, they are both liscensed by LFL, therefore, both can be considered into the 501st.
So there is alot of cloudy areas. IMO, of what may happen is either:
1) I dont get accepted, and told that it must be a dark forces version, because it is the original, and they have a liscensed figure of it.
2) They decide to accept both, the dark forces and the BF2 DT's, and classify them as special ops.
3) creates arguments and pisses people off
So I dont know what will happen or if it will be accepted or not. I will say though that this matter will not sway me away from building this suit.

Well, until then, I have managed to finnaly get some time and fix the helmet mod (hopefully for the last time!) to make it more accurate. If you look at the older pics, you can see that it came to a point. Well, upon further review, I found that it was inaccurate to the game, and instead, is more round. Those of you who play regularly, at least in the first battlefront where the DT is a better playable character then the DT in BF2, can see that this correction is much better and alot more accurate. LMK what you guys think!

Alright, heres a status report..
The guant molds are pretty much done, just the bottom half needs one side w/ durham's and sand that, and they are done. The hands are sanded down, i just need to get some thin wood wo elevate the details and they will be done. The helmet mold details are done, just need to go over it one last time with some 120 grit to get it smooth and then that will be done FOR GOOD! Im now preparing the bicep designs. I have a sketch, I will post it later, because I need everyone's input cause its been a pain to realy get good shots of it. Fortunatly, from the schetches, I will only need one set for both arms. Really saves me the time and costs.
I will also need to possibly move my completion date beyond June. The current rate, I wont able to get it done by then. Im reduced to only 3 days a week, sometimes on Sundays. I have orchestra on monday's and now have rehearsals on friday's for the Jamestown event. But Im still working, and by gum, I'll get it done!:b

Aleight, well, here's tonight's work. I went to mcheals, and found some thin wood and cut out the shapes, and attached them to the rest of the hand guards. I just need to add a little durham's and its done. I finnally got over the initial shock that comes with starting any mold, and began the biceps. This is only the first half and I think that it came out very well, as far as its initial shape, and relative size to my biceps on my arms. I did some more finnal sanding of the helmet mold, and I promis I will not show more pics of the dang thing until after its casted just because Im getting sick of hearing about it, as Im sure you guys are too. Anyways, heres what I got.
The penciled line is where I will sand it to an angle. This would be the front of the left bicep if your looking at a DT.

I finnally managed to get up and do work before noon for once, and got down to shaping the bicep for about an hour. Good thing too, cause I also got to get some more "practice" with the sanding/sculpting, and was getting used to working with different grit sand paper for the belt sander.

Just a heads up, there may not be any updates the rest of this week or the weekend, but next week. I was "told" to fix up my room, i.e., completlty revamping everything minus the bed. Just got a whole new desk, cabinets and night stand, which I painstakenly built all bymyself in a matter of around 6+ hours:( I think though that I have alot more floor space now, and I finnally got to put my Jango Helm. where I wanted to display it, on my un-official "dedication to Jango" glass/silver shelves. Well, thats been it though, my whole room is pretty much a display of everything star wars, and I cant complain :)

I finally got back to working today, and I have started the second half of the bicep. I think I might add som flat pieces of thin wood to slightly bring out the change of the surface angles. I messed up a smiget of the hand guards after trying to sand them a bit, but its noticable, so I'll have to bondo that up.
I have been thinking about the time I have and my previously set goal of completion in June. New things have poped up, and I feel that it will not be completed by then. I still have to finish the pieces mentioned, as well as the chest, back, shoulders, belt, belt boxes, thigh and calf pieces. The leg armor alone will require 8 sperate halves.
I have also recieved a letter yesterday, I am offered a 4-year Army ROTC scholarship to FSU, and I will have to begin getting some more solid physical training time put in during the week until I leave. Now im not celebrating completly just yet, I still am waiting to find out if I get accepted to FSU, I wont know until the 28th. Hoping im in though.

Ive been REALLY busy lately, getting ready (physically) for the ROTC and having midterms this week. Fortunatly the midterm days are half days, so I'll have more time to get some work done on this. Dont worry, there will be more progress!

Whoo Hoo. PT is fun and good for you. Run 4-5 miles at least 5 times a week. Do 100 Push ups and situps in a row daily and you will be set.
Keep in mind as an Officer if you cannot outrun and outpush most of your soldiers, especially as a butterbar, you will be a source of amusement for the enlisted guys. Just an FYI.
Here's another update..
Ive spent tonight working on the jet pack because since I started the vacu-form bucks, ive almost totally fogotten about it. The biggest issue I was having was trying to get myself to finish these vents. I have finished 3 of the 6, having to build walls so that it sits at an angle. Those 3 are done and ready to be attached to the other parts. However, I cannot attach anythin until everything on the main body is painted. I wont post many pics of the progress, until near completion.

Alright, well just to hold you guys up till the nxxt major progress, heres where its at right now. I had to cover that nasty looking line where I glued the halves together, so i added panels to cover it up, and did the same to the other side to make them even in height. I then added some durham's to cover the gaps between pieces. After its done drying sometime soon, I'll go ahead and sand it down, then attach the surface details, once again, put on some durham's for the seems, and then I can paint the base grey. I will have to say, the painter's touch paint is really durable, it hasnt scratched or flaked or anything, and I have put some of it through heck, and nothings happend yet.

Well, good thing I got batteries early enough. Here are the vents that took forever. Its hard to see, but there are walls that surround the piece so that once its attached to the main body, it will angle inwards as you can see. I also finished one of the side of the boxes witht the circular greebly thing on it. Its smaller then I waned it to be, but I could not find any other object that match it's shape as well as this one.

Dude, I've just seen this thread an apologise for not popping in sooner (I don't own any mando so thought this place sacred ground, LOL)
Ace work dude, ace! I need to start doing something 'special' like this too. Loving the hand plates MDF sculpt. I make smaller handplates but are made from clay then plaster, when I got it right. Good thing about plastic is you can form it again if it's pants.

Quick update for this afternoon. I put on the surface details, and sanded the sides up a bit, and its looking a bit cleaner. The Durham's is drying right now, and I will have to finish sanding that later tonight. I am expecting to finish this tonight as well as begin attaching the vents. Hopefully by this time tomorrow, you'll begin to see it taking more shape. But right now, I have to perform at a concert....

Alright, I spent my morning working on the boxes that I wasnt able to finish last time. Took me awhile to get this one side done, but im still not done with it, still need to bondo and re-paint the grey around it so it will look cleaner than it is. Im also getting concerned about the accuracy of the jp now. I spent countless hours trying to get the right look to everything as much as possible, but im starting to wonder if the box looks "stubby" or too short. Let me know what you guys think.

Im a bit ticked cause I have been trying to upload the ref pics of the JP that I have, and its just not working! There is one inaccuracy which concerns the trapazoid box details, but if I decide to try and fix it, I would have to redo the whole jp, so I'll make sure to keep note of that when I do a version 2 vacu-form version.

I finnally got off my rear and did something productive and got most of the biceps done. The only thing left is I want to add a thin pice of flat wood, just like the stuff I got for the hand guards. On the trapzoid (outside trapazoidal box where the two pieces will meet) and the front rectangular section between the angled section and the curve of the inside, is where I will add the wood to raise the details and make it cleaner looking. That'll be it for the biceps once I do that. Next up, the shoulder armor!

Well, just as a side note, you could actually make quite a bit of money selling these pieces to 501st guys looking to make a dark trooper. It looks like your pretty much just making all of your own vacu-molds, so you could just do tons of castings.
