Hi everyone. I was a member of this forum a long time ago, we're talking early 2000s. I've just recently come back and lurked, and now I've just got to build. I've always wanted to make a custom Mandalorian, and I got close. I've had a Don Post 95/96 white interior helmet that I've previously done up and painted, but that's where I stopped. Back when I was actually building the costume about 12 years ago, I was making the armor out of Sintra, I think it was called. Semi-thick plastic that you could buy from sign shops, cut to template and boil to form.

Well, obviously it's been a long time and I'm unsure of what people are using now to make custom armor. I know there's a search feature, but I've honestly had a hard time even thinking of what to search for, and I've been browsing the forum for a few hours and haven't been able to find an answer. What are y'all using now? I'd like something relatively cheap, but not something that's going to look like garbage. I'd like it to be rigid, because I plan on it being very customized, while still using the regular Boba Fett armor as a template. I plan on using multiple layers and would like to be able to blend them together.

Any and all help would be greatly appreciated.

For diy helmets these days your best bet is to figure out pepakura, a program that unfolds digital shapes along the edges of the polygons and you can rebiuld from poster board, then fiberglass and bondo. Sintra is still pretty popular for diy armor too, bjt a lot of custom mandos have been trying out building metal armor from aluminum sheet to pretty decent results.
