Hi scarecrow, crow62 here, on mandos the appropiate term is flight suit, the undersuit is used on clone troopers and some fem costumes;
Asumming you are planing to make a mandalorian like Jango, Bobba, etc. the templates are the printed paper pieces to draw the armor pieces on metal, plastic or other material choosed for you. The finished armor parts are attached to the vest and flight suit with velcro, elastic, etc.
About helmet you can do by your self using pepakura, aluminium or if you have the skills with fiberglass.
The mos used way is to buy your helmet on the sales section, there are many makers and sizes.
In the forum you will find many armors WIPs (Work In Progress), you will find many answers there, of course any other questions will be welcome.

thank you. i have the alluminum to do both the suit and the helmet. all i need to know is the easiest way to shape a helmet out. flight suit....gotta remember that. :)

call it what you like (undersuit, flightsuit, fatigues) we know what you meant. I strongly suggest you look up the WoF templates (those are the best set I have seen to date) and figure out which sizing fits you. He provided directions for printing to fit different frames. I highly suggest you avoid using elastic to attach your plates to anything, as, if you are trying to go "Merc Official" elastic is approved for very specific circumstances and under very strict guidlines. I recommend the button snap method or even the rivet method, both of which can be found here by a simple search through some of the WIP threads. If you find another way that works well... push it up to the rest of us! I don't recommend Velcro, for the simple fact that I had used velcro on my original build and it did not turn out well at all. The velcro held to the plates well but would seperate from the vest or simply not stay velcroed together. Good luck! Have fun! Keep us posted.

well to be honest I haven't attached the leg armor yet... something that's common is to wear elastic bands with slits in the suit so that the straps are worn under the suit and therefore not visible. Another common trick is to use tactical straps, i.e. hoslter/pouch straps to hold 'em on. I plan on being a little different, I plan on using some material that matches the suit to make something like short chaps that the leg plates will attach directly to... kinda like wearing an armored g-suit.
