Use of Resin

Can resin be brushed onto a surface (like foam) to create a rigid costume piece, or do you HAVE to add some type of fiberglass sheet? Thanks in advance for your input!

Sure can be. Most pepakura designs are done this way, and it should work on foam too. The fiberglass is just stronger that resin alone, and you might want to test the resin first, so that in the off case it should not melt the foam you are using.
 
Resin its self is not very tough. its brittle, but having a fibrous material to soak it up 'binds' it. You coudl use a casting resin (not just fiberglass type resin) like smooth cast, and brush that onto things to create a solid structure.

One thing to remember though is you should add layers while its tacky, and be really careful of dust, or sprays in the air between coats, as it will act as a release agent and cause it to 'delaminate'.

Storm - Thanks! Very informative. I'm going to attempt a Shae Vizla for my wife, but want it to be fairly light and non-cumbersom. Gonna try some of the armor with foam & resin.
