SoulAssassin's ILM FP CC Jango Build!
Most of you might be wondering why in the heck I make so many of these helmet build threads. Well, I pose a question to Ye, when was the last time you saw a Jango helmet build up thread since my very own? (with the exception of Asok's thread rofl)
Anyways, this is something Ive been waiting for, for a very long time; being able to hold in my hands an ILM cast jango helmet, regardless if this was one of the "reject" castings, I would gladly give away a kidney or two to actually own one...wait, what?
Went for a run through a small forest, to come home to the package on my doorstep, and furiously opened it like it was the biggest present you find under the tree on Christmas morning. The helmet was covered in masking tape, which was very strong IMO, so it took me awhile.
Naturally, as I do with my other builds, I compare it to my very own BKBT. Im sure it's been done numerous times, but it's MY turn lol
First thing that is apparent, is the size difference. Ive heard that the ILM is significantly smaller then BKBT's bucket, with a width of about 9 1/4 inches, whereas BKBT' is about 9 3/4 inches wide (measured from where the ears lay flush; did NOT include the ear's width)

There appeared to have been some stress cracks on this side of the helmet, which I'll have to bondo up before painting.

Overall, I really have to commend BKBT's work on this, I dont know the circumstances for when he sculpted the helmet, but I know that he was very **** close as far as the accuracy of it. The fact that he made it larger, yet maintain the appropriate details really affirms my satisfaction for getting it. Ive considered re-shaping the width of the visor, but I gotta say, Im not, because it's unique to the BKBT helmet, and I really love the "clint Eastwood" squint.
The inside is currently covered with bondo, which I'll have to grind down, might also explain why its so heavy lmao. One thing Im happy about, is that depsite how small it is, it fits my noggin!
Things that I really have to do with this helmet:
-Get stalk and RF topper, and visor
-Sand off and clean up some areas
-Paint it, hopefully I'll figure the best way!

I just stripped off the blue and sprayed a layer of primer. The only downside with this helmet now, is that I will have to use Rubb and Buff for the silver. I was told by soulassassin, that the helmet's dome had a large number of airholes, which he had to use bondo to fill, so that means, I cant use the special cold cast finish :cry No matter though
It may appear that a Bobamaker visor is actually not wide enough to fit the visor as well...

Use something a little stronger than Bondo to fix those cracks. Use JB weld, it won't reopen easily. You have to work a little harder to sand it, but it's well worth it.

Thanks for the recommendation. The thing thats unusual, is that it's only on the surface, and it dosnt flex at all. Im confuse as to how it even got there. SoulAssassin told me himself he had never seen them before. The helmet was padded very well too. A mystery to all.

Oh right. Man, Ive been noticing lately that when Im typing long paragraphs, I'll start to "wander" type things. I think it's my subconcious doing it or something. I'll find myself actually spacing out while typing, and only to come back to reality with like a whole page, in a writing style that I dont use rofl

The helmet is primer grey as we speak, and Im trying to get the RF cap to lay as flush as possible....
Its 4am here right now, and Im contemplating rubb and buffing my own BKBT right now....

It is, it was one of the "less then perfect" castings, and had to use bondo, and has a good layer of primer over it. I will not be able to use the properties of the cold cast for the silver unfortunatly

Alright, got started on this today. There needs to be much for cleaning work before I can start to paint this sucker. Needs a bit more bondo on certain areas. One thing that is annoying me so far, is the seperation line where the lower and upper cheeks meet. It appears as if someone took a really jagged knife to it, to make a line or something...I dont know, its just there.
This is going to be a CLEAN helmet, no weathering, so I have to be extra careful and precise about the lines and overall paint.

Hey bud,
Those cracks at the edge of the visor slit may need some special care and attention as that area can be prone to some flexing.
I suggest you consider bracing the cheeks with a crossbar until your ready to attach the visor. It would be a shame if those cracks 'flexed' open after painting.

Yea, Im surprised, cause it seems that the crack is incredibly shallow, and on the inside of the helmet, where the crack is on the outside, there is a large portion of bondo that's been applied there. I honestly dont think it's that bad, that it will flex. The helmet's over all thickness of fiberglass is pretty thick, the most Ive seen before.
But, I'll make sure it dosnt go anywhere

Alright, well I officially got started today, with a lapse in the rain and the fact that I can use the garage for awhile. I went over the helmet again, and found only 3 critical areas that needed bondo, one being that crack on the one side, a small air pocket from the casting, and then a very small scratch that was there, on the back, under the keyslots.
Waiting for those to cure so I can sand it down, and then I will begin taping it off and prepping for paint!

Got around to sanding the bondo and masking it off, for the main blue. Trying something new (for me at least) I couldnt find any really thin masking tape, so Im trying out the automotive pin-stripping that I have. I had bought a new roll of the stuff for my last build, so I figured I'd give it a shot. My old technique is (theoretically) not as efficient in creating a even line of seperation. I think it will turn out very well after I paint it!

You can have a clean separation line with just masking tape, even thick as butt masking tape. It is just much harder, your method works fine and makes life much easier.

Oh my god! wow! This is gonna turn out excellent :thumbsup . Oh and Chris I changed my mind about the weathering and would like you to put just a bit of weathering, nothing heavy. Maybe just some smears , barely noticeable if you know what I mean ;)

Main blue is painted and dried. Im going to need to grind down a bit of the interior portion of the visor area. Discovered that it has an uneven ridge that will prevent the visor from getting in. *will not touch the paintjob*

I taped off the helmet so I could paint the cheeks just now. I have to do the ear's seperatly, just based on the placement and trying to tape things off. I *may* need to redo some parts of the ocean blue. I think the humidity did something to the finish of it, Im not really sure, but I dont like it. So thats what's going on now. Depending on how quickly I can fix that issue, I want to be able to move onto Rub&buffing, and wethering hopefully by the end of this week or next. Just need to get that darn RF box!

Well, I usually dont like to do this, and I think others dont as well, talking about the mistakes/errors on my work, but this is to show the where the helmet is right now. I have not had much time as I had previously thought to get more work done. While I am very happy with how clean of a seperation line was created and the color of the cheeks, the pin-stripping tape was strong enough to pull off tiny bits of the light blue :ugh: What this means is that I need to tape off the cheeks completly, sand and re-paint the ocean blue. Also, despite being completly covered and filled, that darn crack reappeard. Im going to have to try and get something stronger. I know plastic weld would work, but I have had issues getting it smooth before. Would JB weld work?
Anyways, here are current pics of the helmet. Like I said, I usually dont like to show mistakes, but I dont want to *hide* anything.

The lighting really affects the look of the colors. The cheeks have a really nice even gloss on both sides. I ran out of blue masking tape, will have to get more tomorrow!

I hate to say I told you so... but JB weld is 20 million times stronger than Bondo, it wouldn't have come apart if you would have used it first.

Okay, I finally had enough time today to get to fixing the mistakes. I sanded the blue, most of it, making it smooth all around. I decided to take this opportunity to go back and fix areas that were bugging me, such as the inside of the rim of the visor. The way the casting came out, you can see a very defined, even line that I am assuming, came from the mold, as to where the inner edge was "supposed" to be. Same thing along the inner vertical portion of the visor. I took some bondo to it, and will have to wait until tomorrow to sand, and add more if needed.
Im also going to JB weld over that crack. The unusual thing is that after I sanded the paint that was over it, I ran my finger over it, but I could not feel the crack. Oh well, still going to cover it.
The RF stalk and box are on its way as well!

Last night, I went and sanded the bondo down. It's looking alot better now, but it just needs a bit more to even out areas. Almost there, then I'll finish up the painting! And the RF stalk came in as well

Ok, here are some quick pics. Today I went ahead and finished up the upper/inner rim of the top of the visor area. The vertical portion though is not done, *should* be done by tomorrow, I just added bondo before taking these pics. I also put some JB weld over the crack. If it still appears after this, I dont know what will cover it up.

The parts on this that appear black, is actually level and flat, it may appear to be an un-even dip, but it is just the color of the material after sanding

Cool its looking good! and hopefully that darn crack wont be an issue any longer. Perhaps if you placed something to hold the visor together until the visor is installed might help it from coming back.

Yea, I'll see what I can put between the mandibles to hold it steady, but I hopfully wont need it now, cause the jb weld settled pretty strong lol
Going to finish sanding (hopefully no more bondo will be needed), paint some primer, and then correct anything else.
I also got the ILM cast RF box yesterday, thanks to BKBT for the help on that!

Alrighty then! Getting closer (in my mind at least lol) Sorry that it's taking longer then I usually would, to build one of these up, just this required a bit extra work on top of school. So Im done using bondo! I just finished up the inner edge of the visor along the mandible, and I feel it came out really great, considering how it looked before hand. The jb weld appears to be doing its job as well. The primer really shows how the surface really looks as of right now. Just a bit more sanding to finish the surface, and it's good to go for the next round of ocean blue.

Hmm...Im not very happy. Ive painted the blue on the other day, and it became bubbly out of no where. Sanded it off and painted it again today, same thing. I am not understanding why this is happening now, this hasnt happend to me unless I purpously tried to...I think I may need to get a new can :ugh:

Bam! Came out as I wanted it to!
Just gotta tape off everything but the ear sections, and then clear coat it. Lighting was bad, so I had to take a few with flash, which clearly shows the seperations

Im using the old standards, Krylon short cuts "ocean blue," Rustolium "Royal Blue," and then Rubb and Buff silver leaf. LMK if you have anymore questions!

Yea yea, it's on an ironing board. My old roomate broke it, so it's permanantly in the open position. It was an asthetic choice to stick it in the empty room so no one will see it, so, now it's holding up the helmets!
Hmm...would of never thunk that I'd be doing all this back in 02', was hard enough for me to just get one jango helmet in my house!

Got it clearcoated today, (was out all day yesterday) and taped it off and is ready for the rub and buff. However, a small crack appeared on the lower left corner of the keyslots. It is very shallow, exactly like the one that was along the upper visor portion. Going to use JB weld again before I go ahead with painting it.
I also started working on the RF box as well. Went to the MC studio to sand these down, the casting had about a 1/4" thick layer of extra resin on the top that needed to go, and they have this really effective sanding belt that is the right size for small objects. However, I ended up looking like Scar Face when he smashes his face into the large pile of you know what lol.

Going to figure how I want to do the ear and RF. I am thinking about using screws or Goop to attach the ear, but put a tap on the bottom of the stalk, so that I can put a bolt through the inside, so it can be removable. Just ideas at this point.

Thanks KaanE, I was thinking of something similar. That method you posted appears to make the whole ear removable? Its a good idea, and I'll consider it, but I'd like to see about just making the RF stalk come off, rather then the whole assembly itself. But we'll see!

Alright, almost there! It's the home stretch, really. Just need to attach the visor, RF ear, and then finish up the RF box. Once everything else is finished, I'll be weathering it.
I did this just before adding the pin-stripes, I measured the distance from one part of the ear cap to the hole, and in relation to where it sits on the helmet, used the measurements to mark and drill the hole. It lined up perfectly.

Alright, I can say that the helmet itself (not the RF) is completed, minus the keyslot screening. I just installed the visor in tonight, and I gotta say, that it was probably the most difficult visor installation I have ever done. It's in as best as I could put it, most of the issues being the large amount of bondo hindering the visor's placement. Had to grind it as best as I could, even broke a needle file in half :mad: One more thing that I am pretty upset about is that the crack which, despite using both bondo AND JB weld to cover, once again, appeared. Not as in full force like when I recieved the helmet, but its there now. Im just really ticked about it, especially since the JB weld didnt even work...
Also, I weathered the helmet. I really tried to do a *light* weathering as requested, and I hope this is what was expected. Other then that, I just need to finish the RF ear and RF/stalk. Im starting to think about possibly using rare earth metal magnets to hold the stalk in place, but Im not sure yet. I'll most likely try to get a tap put into it so I can just use a bolt. Yeah man its looking awesome! and its just the right amount of weathering :thumbsup. I guess that crack was meant to be there. NOTHIN CAN STOP IT!!!!! :lol. Very good job bro!
This makes me want to make a Jango torso like Seeker's :)

I'm finishing up my Bobamaker Jango right now...what did you do to keep the pinstripes straight when putting them on? This is the one part that I'm thinking might be a problem.

I just use my eye. The only thing I use as a guide is a good ref pic of the front of the screen used helmet, and guage the proper placement of each line from the triangle details, and just eyeball the rest of the length around, making it as even and level as possible. I always place the bottom stripe first.

It will be finished but I'm in the crunch..and to think I started all this in July. Where did the time go?:?

lol There never is enough time. As for the visor, like I said above, I had a really hard time with this one. I use hotglue to secure it in. Im being honest in that this is not as clean looking as I tried to get it.
What I do, is just use a heat gun and gradually form it by pressing it into one side of the helmet (from the inside of course). After I feel it is properly shaped, I'll use the hotglue to secure it in one side first, so that after that is in, I can adjust the other mandible, which will always be slightly flexible. I for the most part use "beads" of hotglue first, so that if there are any alignment issues with the mandibles, that I can easliy remove it.
Like I said, this is no where as clean as I wanted to get it. Just too many issues trying to get it in :rolleyes

Maybe that's not the cleanest way to attach the visor but I think that it's the way to go, why? because it's the easiest and cheaper system. ;)

Alright. Began the RF assembly today. I have the stalk attached to the RF post, and I attached the bolts to the ears, with the corrosponding holes on the helmet. They are JB welded in and I need to let them sit overnight.
Meanwhile, my stupid cat thought my brand new can of royal blue was a play toy, and broke the nozzle, and in turn, somehow resulted in the can going off on me, with out any nozzle on it. Needless to say, my hands are still very blue despite over an hour of scrubbing. I am very frustrated about this, and I need to repaint the RF box now :pissed:

Well, I actually got alot done today then I expected to. The ear/bolt construction is complete and works. I just gotta paint the inside of the ear to "clean" up the look of it. JB weld is not a pretty color on...well just about anything.
There was also a lapse in the cold weather, and I was able to finish painting the RF box. So all that is left for me to do, is just paint the inside of the ear piece, JB Weld the RFstalk/box to the ear, and then weather the setup, and thats it!
Goin to post a pic in a sec, once the batteries charge..died right when I was about to take a pic.grrrrrrrr.
