Cruzer Jango gauntlet run!
Hey guys.
Ok, let's open up a run of fiberglass backed gel-coat copies of my Jango gauntlets, with some options to help meet everyones' specific needs. Specifics:
- The shells will be fiberglass backed gel-coat. See 1st pic.
- There are two options for the attachment parts: The light-weight option with parts cast from Feather Lite resin, or the slightly more durable option with parts cast from Smooth-Cast resin. The shore hardness between the two is 58D versus 70D, so there is only a slight difference. However this difference can be felt in total weight. For example, a hollowed-out flamethrower cast in Feather Lite weighs 5.9 oz., while a Smooth-Cast flamethrower weighs 8.2 oz. For me, the lighter the better, so I prefer the Feather Lite parts. See 1st pic.
- I'm going to offer the missile as an option since some members already have aluminum missiles from other makers. The missile I can offer is a "Hyper-Firm" design, and I can offer it in four options (weight posted): Very soft bendable foam (1.5 oz.), rubber like material similar to Hyper-Firm material (2.5 oz.), Feather Lite (2.1 oz.), & Smooth-Cast (3.3 oz.). They're placed left to right respectively in the 2nd pic.
- And finally, the hardware needed to assemble a complete pair of gauntlets. Includes 75" of blue hose, enough for five 15" sections. See 3rd pic.
I'm also going to be buying some paint to weather the gauntlets I assembled. I know Home Depot only sells custom mixed paint in minimum size of quarts. That's more than I need, so I'll look for some little containers and include some with as many gauntlet sets as I can.

Ace Hardware's brand of metallic copper.
Definitely use Satellite City's Super T (green label) CA glue if you want to ensure no problems later on. I wouldn't use anything else.

Down the road I may experiment a little more with the cold cast idea, especially since I have 5 lbs of aluminum powder sitting in my garage. However, for now I'm content with being able to offer members what I feel are quality gauntlets at what I hope is a reasonable price.
I'm also hoping Fettpride will be able to offer his Jango gauntlets in cold-cast soon because it seems he has mastered the art of cold-cast...and probably has a lot more patience for the process than I do. Plus, I'd like to begin taking a look at Alcfalath's suggestion.

:lolI've been trying to order resin for the past hour. More and more people keep chiming in with interest, so I have to keep putting off placing the order.:lol
I think interest is dwindling, so I'm going to go ahead and place the order for resin. It should be here in a few days and then I'll get started. I also just bought a bunch of these on ebay, so I'll throw 8 of them in each kit for you guys to use to attach all the parts.:thumbsup

The things I miss... honestly. Cruzer, If I have to wait then that's fine. I'd prefer to be a little lower on the list, anyway. :D Please put me down for:

Well, it looks like I may have stumbled across more accurate push button switches, the actual screen used type of slide switch, and more accurate LED housings. I ordered a bunch of samples, so when they come in, I'll post a few pics to see what everyone thinks before ordering more, or not.:thumbsup

Size comparison pictures between MOW and Cruzer's to clear up questions about size and fit posted in the interest thread. I'll post some pictures with the suit tonight after the photographer gets home. WARNING, A LOT OF PICTURES.
Basically, the openings are close to the same size as MOW, with the body being shorter.

You can do an internet search for currency exchange and find a handful.
I like to use www.xe.com.
But to get a quick idea, you can multiply whatever Euro amount by 1.66 and that'll give you a very close estimate in U.S. dollars.

The list is now closed guys. I have 8 sets of parts pulled in Feather Lite resin. There was a problem with the Smooth Cast that caused it to damage the flamethrower mold, but not to the point of rendering it unusable. The two times I have used SC, it has taken some silicone with it, so I've stopped using it. I'm going to pull as many parts as I can in FL, before attempting more in SC. So far of the two, the FL is producing higher quality parts with extremely fewer air bubbles. If I can't get the SC to give me the quality results I feel you'd want, I may need to upgrade everyone to FL parts. I'll keep everyone updated on this.
As for the shells, the gel-coat and fiberglass work has to be done outside, so the weekend storm didn't allow me to work on any. If I try to work on them in the garage, the odors permiate the house and that's not good for the family. So I'll be working outside on the shells little by little as the weather permits.
I'm still waiting on the sample of electronics and hose to come in, and it'll be a few weeks till the Dark-Side hinge and parts come in, so I'm shooting for having all the orders ready to ship once they arrive.
I'll snap a few pics when there's something to show.

There was just some pitting in the back and along the seam lines that is going to get sanded off anyway, so the damage was insufficient. What happened is some of the resin stuck to the silicone causing it to tear off in small areas. I believed it was caused by a prior bad pull where the liquid resin permeated the silicone's pores after prolonged contact. If all else fails, I can easily make new molds for the smaller parts, so no problem. My main concern right now is the tiny air bubbles that I didn't get with my sample pull. I bought the material in gallon size so I'm wondering if smaller quanties are better when premixing.
No worries though, I'll get it figured out.:thumbsup

- 1/16 drill bit: Tap out punch holes in large hinge to release pin.
- 3/32 -6" drill bit: Clean out the inside of the hinge links of Home Depot hinge to be used for the pin closure.
- 3/32 drill bit: Pre-drill holes in flamethrower, missile, whipcord, and hose attachment for the set screws used to attach those parts to the shells.
- 1/8 drill bit: Holes for the 2 mini-darts.
- 11/66 drill bit: Holes in shells for set screws used to attach parts.
- 5/32 drill bit: Pre-drill hole for hose attachment on whipcord. Drill holes for the 4 aluminum darts.
- 3/16 or 7/32 drill bit: Holes for min-toggle switches.
- 17/64 or 9/32 drill bit: Holes for push buttons on flamethrower.
- 5/16 drill bit: Hole for Halo_1 LED.
- 21/64 drill bit: Hole for Dark-Side whipcord dart. Pre-drill holes for hose attachments on flamethrower.
- 3/8" drill bit: Holes for flamethrower nozzles.
- 1 1/8" Freud Percision Shear Forstner drill bit (#PB-008 ) to hollow out flamethrower.
- Reinforced Cut-off Wheel for Dremel (#426) to trim recessed areas on shells for Dark-Side hinge. General trimming around edges of shells.
- 60 Grit Sanding Band for Dremel (#408 ) for general trimming around edges of shells. Clean out clearance areas for toggle switches, mini darts, darts, LED, and slider switch.
- MultiPurpose Cutting Bit for Dremel (#561) to drill and clean out oblong hole for slider switch.
- 1/8-27 NPT tap: Thread pre-drill holes for hose attachments on flamethrower.
- 3/4" tape: Mark edge of recessed areas for Dark-Side hinge.
- Satellite City Special T CA glue: Glue hinge to shells.
I also used various shop tools like a cordless drill, drill press, Dremel, exacto knife, 220, 400, and 600 grit sandpaper, Krylong Grey Primer(in my opinon best available in a spray can for this kind of stuff).
:wacko Most of it is the various perfect sized drill bits to use. I'm going to do #12 for everyone, so no need for that tool. For those that aren't in a rush, I can also trim the larger hinges for the pin and hollow out the insides with the 6" long drill bit mentioned in #2. This step helps tremendously in allowing the pin to slip through easily:thumbsup

Foxbatkllr, lucky guy. I should have extra missiles. Two of the three LED housings they sent me were too small, and the third was the wrong part. I'm going to have to place another order for the accurate part and maybe a second possibility. However it's looking like Halo_1's LED just may be the best readily available.

It's the least I can do as I appreciate your patience. I'll throw in an LED too if you can use it. The rain kept me from being able to finish them last weekend (needed to break out the spindle sander...throws dead cow skin everywhere), so they'll be finished by this weekend.:thumbsup

Ok guys, small update:
The toggle switches and push buttons Foxbatkllr and I felt were our best options, are on the way.
The round washer screws to attach all the parts, are in.
The Home Depot hinge has been bought for the pin closure sides.
13 parts kits(flamethrower, whipcord, hose attachment, etc.) are made.
The hose is in and I'll be dying it this weekend.
25 12"x12"x8" USPS Priority mail boxes are on the way.
I'm going to try and pull 4-6 complete sets of gauntlet shells this weekend.
...and we are still waiting on the other 2 LED samples to arrive and then we'll be ordering those along with the slider switches.
Dark-Side is estimating the aluminum hardware and hinge to arrive by, I think, the 25th at the latest.
Darth Hobbes can confirm that on at least one night I stayed up till 2 a.m. just to pull cured pieces out of the molds...as I was also playing Call of Duty 4 on Live while waiting for the resin to cure!;)

Continuous update:
Box o' parts.
Sea of shells.
Toggle switches and push buttons are in.
They sent me the wrong LED again and so I called, and they are hopefully sending the right one this time due to a request for their wharehouse to check their bin stock.
1/3 of the hose is dyed.
The USPS Priority mail shipping boxes have arrived.

I got my push-buttons, slide switch, and toggle switches as well as an LED sample from Mouser. The Slide Switch from Mouser is dead on perfect! The toggle switches and pushbuttons are the most accurate things I've seen yet, maybe perfect. The LED is nice and looks just like the LED's found on the prequel sabers but I don't think it's quite right for Jango. The Halo_1 LED seems to be the best still.

The only thing I didn't like about the slide switch was the dark metal housing, when the original is silver.
You're lucky to have gotten the correct LED. Out of the five samples I ordered, four were correct. But it's that allusive fifth one that according to the catalog's diagram, I think has a good chance of being a pretty close match to the original. I reordered it Monday, so hopefully it'll be in today or tomorrow.

Is the original silver? I don't have my pics on hand right now...anyways that's an easy fix. I think its perfect otherwise.
As for the Halo_1 LED it's really tall while the one I got from Mouser is more low profile. It's hard to tell which is more correct. The C2 pictures look more like the Mouser one, but the Paris exhibit pics look more like the Halo_1 LED to me. It's possible they used a couple of different types maybe? I don't know. I'm going to install both on my FP Gauntlets and take some pictures to see which looks better.

The samples I ordered were all from the maker, Dialight. I snapped a few pics of the ones I received to compare with the Halo_1 LED. The LED that keeps alluding me is similar in diameter to the base of the Halo_1 LED and has the same size LED, but smaller in height like #1.
Once I receive it, I'll snap a few more comparison pics.:thumbsup

I like the #1 LED personally. It seems like a more practical shape/size when taking into consideration its placement on the gauntlet. ( it seems less likely to snag on things. ) :)

I really like the Mouser LED after installing it. It's the same size LED as the Halo_1 LED but it's more low profile. It's part # 696-LXR3816SID-150 from Mouser.

This is kinda off-topic, but I've spoken to many Americans in my days, whether its over the net or there in person, and I've never seen or heard an American use something even remotely close to the metric system. Do you use mm, cm, m, km in U.S (or California where you live) or are you just nice to the other people outside of the U.S. and therefore translate into their measurements?

In the U.S. we use inches/feet/yards/miles most of the time. However, we often do use metric measurements for the benefit of those who live in other countries or sometimes as a more precise, small measurement. It's sometimes easier to measure in mm's than in inches.
