prepping visor area

Im having trouble getting the visor area smooth, its hard to get a piece of sand paper in there to use it, also im using 60 grit and going up but im not having good results. any advise on how to get this area smooth.
 
This is probably the more difficult part of the clean up. What I've done lately for helmet visors (not just for fett, but can be applied) is using an even LOWER grit, like I used 35 to help get things as even as possible, THEN work up to higher grits to smooth it out.

For example this was a Dredd helmet I put together. The visor area was nasty and very un-even. I used the lowest grit possible to get the main amount of material removed and then moved up to the higher grits

Ultimately, you're never going to be able to get it 100% perfect, but you can get close. As long as you are able to get it as close as possible and it being uneven doesn't appear obvious.
 
I use a couple of different types of Dremel grinding bits to thin out the visor area.
This is one type:

I don't have a pic handy of the second type, but it's just a wider, flatter bit. Like a cutoff
wheel, but several times thicker. I use these to remove most of the material, then go back
with sandpaper to smooth everything out.

It can be tricky getting the Dremel in there so you're not removing material that you don't
want to, and one of those flexible extension shafts can really come in handy.
 
Yeah, that's where the Dremel can be really useful. I can't imagine doing all that
with just sandpaper. . . it would take forever.
 
I'd second a file for cleaning up the visor opening. And a set of jewelers type small files is a big help, especially in the tight corners. You want to keep the lines here nice and crisp or it'll look, well, crappy. On the inside where the visor sits I'd start with a rotary sanding stone like SJ showed a pic of, then wrap up with some hand sanding.
 
thanks guys ill glady take the advise. maybe i didnt mess the outside edge of the vizor up where i accidentally brushed it with 60 grit a few times
