First scratch build

Hey folks. Like to show off my first scratch build.

Many thanks to this community, Wizard of Light, and others who created this repository of knowledge.

This costume build is for my 11 year old son for comic-con
Started the build with Canson 16x20 sheets of illustration board (available at micheals craft store)
Used WOL templates and Printed them out at 85 or 90 percent of full size
(I didn't want him to look like a bobble head.)

I'll put the visor in once the paint is final (dont want to mar the shield)
Paint work isn't near screen quality and colors are slightly off but better than a store bought so we are extremely happy with the results.

cut out the board with exacto blades and hand shaped them. Used strong packing tape as an initial hold and then used hot glue for the final
then used light weight spackle (mistake) should have used bondo. The spackle works for small crevices and holes but isnt good for the dome as it is chalky it cracks and chips too easily while sanding.

did sand down the spackled helmet a bit and then sealed everything with an acrylic sealer (also can be found at micheals craft store) to protect the board from moisture.Amazon.com: Plaid Mod Podge 1450 11-Ounce Acrylic Sealer, Super Gloss

I then used "Enviro Tex Lite" Pour-On epoxy resin Amazon.com - Environmental Technology 16-Ounce Kit Lite Pour-On, High Gloss Finish - Tools Products
Brushed the epoxy on with cheap 1" brush or sponge brush. It takes about 4-8 hours before you can sand it. (if you brush on too thick it will drip and cause the need for extra sanding)
once dry I sanded and used a dremel to sculpt and refine the helmet
primered and then painted.

I would put up more pics but there are already so many great step by steps it would be redundant. Thought I would just go over technique and materials.

well here is the version everyone will see at comic con...starting on the gauntlets now and still need to finish off the range finder. but it fits my son great and he is really happy with it.

Great helmet darthchimp!!! I did the same for my son 4 yrs ago...but just for Halloween!!! I'm sure he loves it...but don't let him destroy it, lol, my son did!!!...but can't blame an 8 yo
 
Thats so mad darthchimp! I was wondering how long it took you to make the helmet and other bits, just as a rough estimate. I'm weighing up doing a scratchbuild for myself or buying things, simply for time contstraints. thanks :)
 
My son wants to go as Fett for Halloween, how did you shrink it? Adobe doesn't give me the option to enter a numeric percentage.
