The foam liner comes from packaging for sram xo shifters and derailleurs. Approx. 10mm thick, i laminated it with carpet tile adhesive spray to the right thickness, just added the extra squares for additional padding. The peices are then held into the helmet with self adhesive velcro strips.

I got some similar foam for my gauntlets at Ace Hardware. It's weatherstripping foam. Like TF said, if you use some of the 3M spray adhesive, you can layer it or just lay strips next to each other till you get the shape or thickness you want.
Worth taking a look. :)
Another thing I did recently for an X-Wing pilot helmet was to buy a cheap batting helmet and cut the foam pads out. I used the same spray adhesive to put into my helmet.

Thanks, it's entirely layered, and all airbrushed. The only brushed on areas were additional scuffs and some of the key splatter spots. Also the symbols were painted using a 00 brush...

Just thought i'd share my humbrol colour list, slightly revised with this helmet:
ESB HUMBROL COLOUR LIST
-Base grey all over helmet: 79
-Upper cheeks: Black 33
-Dome and cheeks: Green 78
-Red on mandibles and trim: 73
-Purple on mand. and trim: 73+104
-Back of helmet: Cream/Green: 28+103 / 76+96
-L/H ear: Red/ Grey/ Green: 60/ 28/ 78+159
-Kill stripes: Yellow 154, fade to Orange 82 on
back.(very slight fade)
-Black marks by kill stripes:62+33 mixed whilst
painting on with 00 brush.
-R/H ear: Sand 94
-Light blue/Grey all over helmet: 23
-Weathering: Splatters/misting, very thin mix applied
with airbrush with low pressure and flicked from
cotton bud: Black 33/Grey 79/Beige 103/ Brown 72.
-Glue blobs(applied in layers) and general
discolouration all over helmet using brush and cotton
bud depending on required effect: Windsor and Newton
ink: Sunshine Yellow.
-Scuffs: Black 33/ white 34: use 00 dry brush on.
-Putty crack repair: 28 + 94 mixed while painting on
-L/H cheek grey area near L/H ear slightly green:
79+(76+96: back of helmet colour)
-sand coloured grime on top of brow and in arrows:
94 thinned with spirit applied with small ****** brush, dabbed with rag

Yeah i noticed the gray is a bit more noticable on yours than mine. I'm kind of tempted to carefully repaint them the darker gray

I went to Wal Mart and was able to pick up some of this weather-stripping foam. I cut out a bunch of pieces and used industrial velcro to attach them to the inside. Works great!

Yeah, i made a couple of non cold cast helmets, this being one of them. The helmet was sprayed with silver enamel then all layered on top, you can still pick the paint off to the silver layer which gives some realistic damage, before sealing with satin coat...
What brand/color did you use for the gray on the cheeks and the dome?
Hi Pat, the base grey all over the helmet is Humbrol 79, is a smidge darker than the grey on yours...you have a keen eye sir;)

That looks awsome! Do you find it intimidating to "replicate" a paint scheme thats so iconic? I don't think I'm brave enough or good enough to do a movie Fett. Mine would turn out so-so and I'd end up being embarassed by it.
