I didn't sand any down. The gel coat helps keep it strong and warp free. It is also very thick at the edge where the mandibles meet the edges of the visor. This helps prevent cracks from forming like on the original (my helmet cracked there anyways in the cold cast). I wouldn't change the thickness except where needed....
 
Nah, I got a face shield that FettPride hooked me up with. As for paints, I order everything from Humbrol USA (Hornby). They are always timely and great!
 
You can also look at Jayvees thread, he lists the name of the colors as well. I have not used anything with an alpha prefix. If it says a number, that's what you go with. Silver 11 for example.

Another question though, where you have listed Green 76+96, I can only find Green 76, while the 96 only brings up RAF Blue? Is that correct? If so, I think it would be in my best interest to just focus on the numbers rather than the names of the colors. :p

Cut out the keyholes and puttied the pitting between the gelcoat and outside of the visor area. My son's birthday was today (he turned 2), he's sick but he was feeling well enough to not cough or sneeze into the inside of my helmet!
 
Any tips on getting the visor inside all even and level? I'm having an OCD moment... I was looking at some of superjedi's threads and the inner visor looks pristine.
 
I used a couple different files and sandpaper blocks (the ones that are foam inside from Home Depot). It took quite awhile, and it am sure I will need to adjust it when I mount the visor permanently, but it worked :)
 
Just finished ordering the rest of the paints and some thinner tonight. Hope they get here soon.

Got a question though, when I'm installing the visor and bringing the mandibles inward to correct for the release of pressure from the mold (the way they bend outward a little bit)... uh... how exactly do I do this? I'm going to be using hot glue, as I'm not sure I trust the 2 part epoxy for anything other than the ear screws.

Also, when I insert the visor into the helmet, there is quite a large gap between the visor and the visor slot itself.
