Boba Fett Helmet Blueprints/Templates
Here is the final version of the helmet templates. They will print out on 8.5 X 11 paper. I will be coming up with a tutorial as I start to put my own helmet together so stay tuned.
If you have any questions just let me know. If you decided to use these templates please post your progress, I’d really like to see what you folks come up with.

P.S. Solving the dome problem - batting helmet
Kripps and Kibosh came up with a pretty good option for the dome that should be really fast and easy. The first pic is the batting helmet cut into quarters lying over the template for the top of the dome. The second is a rear profile shot with a 2" piece of Sintra welded in between.

I agree. The least we can do is thank you for your time and work on yet another set of blueprints/templates. Pretty soon we'll be able to make up a full Wizardofflight Fett. Or would it be Wizardoffett? :D

Like I said in your other thread, I tried starting my own. But I have to say here, you've proved me stupid!!! :lol :lol
I figured there was a reason the top of the brow didn't match up right. I was using straight lines instead of curving it like you did. DOH!!
What I DID do turned out pretty well. (I'll post picks in another thread) But, you are THE wizard!
If I have time, and if no one beats me to it, I'll try your templates for my third bucket and post a pic.

Thank you guys. It is great to be appreciated.
Well I have the cheek bones templates done, so if all goes well this weekend I'll do a mock up in cardboard to make sure everything fits together.
As for being able to use them for Jango I don't see why not, people are still converting BF helmet to Jango, but remember they are different. I will be doing Jango helmet templates, but I need to get back to the gaunlets templates first.

Scratch Built Helmet in an hour
I finally got time to mock up my helmet from the templates. This one is just for sizing purposes; I want to make sure that I had the proper size to fit my noggin. As it turns out it is just a bit too small as my nose presses against the visor. But that’s the beauty of CAD, I just enlarge the patterns by a few percent and I’ll be set.
So please give me your honest opinions. What do you all think? Have I got the proportion and the flare right? Don’t hold back

Looks great man! It looks like there is a tiny bit too much flare, but its close, real close....and it could just be the angles in the pics as well, its hard to tell. But, again awesome work!:cheers

Here is another small update shot with the dome in place. Not totally happy with it yet. I'm thinking that carving it
out of foam and fiberglassing it would be the best way to go, but it can be done.

Yup, yup. The batting helmet seems to be working well. I got the biggest helmet on the market, so I only widened/lengthened mine 1" in each direction.
I'll print up your templates today and see how my bucket measures up. I'll try to post pics, too.

After playing with your PDF files in Photoshop, I found if I enlarge them to 112.7%, my dome bottom fits your template front and back, and side to side. The only real difference I see is in the back. My rear "corners" have a tighter radius than yours, so my dome sits inside your template there. But it's darn close.

Ok. So I was a tad toooo precise in my calculations. 112.7% was a touch too small. I'll make everything 113% and I should be golden. My dome base is 271 mm front to back, and 247.5 side to side.
It's gonna be a big bucket...

Wow! That is going to be a big bucket. For may personal bucket I had to go to 105% to get is so that I have about 1/4" between my nose and the visor.

This is my untrimmed dome.
I'm going with 240mm width and 254mm depth.
The dome cut in quarters (with a little application of heat here and there) fits onto the overhead template for the dome base perfectly.

I had planned on using .080" thick material for my build. Here is the link to the US Plastic's page:

You can probably get away with .120", but you will have to account for the extra material thickness, you can make the parts a little longer and trim the excess once you have the pieces assembled.

I've been printing templates all weekend and tweaking them. I just can't get them to mate properly with my dome bottom. The flair just isn;t working out for me. I think the problem may be that I am trying to do the back as one half. Then I was going to do the front.
I'm going to regroup, and try a template that wraps around from the front, with a seam in back. I think one piece will be more fogiving when I try to make the front and rear planes striaght, and flair the sides.

I know what you mean when you talk about wrapping the back as one piece. Very hard. I will make my seam at the center rear of the helm.
I plan on attaching a few pieces of small plastic from the inside of the dome to glue the sides to so I don't have to worry about a perfect mate to the base of the dome.

well i was wondering since on the backs of the ear you can see the raised section has a certain depth and i was wondering what it was, maybe i need to post pics

Kripps & kibosh - I would start from the front with the seam in the back. Since we are not working with perfect circles the patterns had to be tweaked quite a bit to match the oblong oval of the dome. So depending on the shape of the dome and the flare things may not match up exactly. The seam in the back will end up being obliterated by the keyslot insert anyway. Sorry, I guess I should have been more specific in the templates.
protoFett - What I had envisioned is that the helmet would be built up in layers. The inner surface goes on first (this surface is exposed in the back of the helmet behind the ears). The outer surface then is laid over the inner surface. Now the area behind the ears for the otter layer is removed once you have it formed to the proper shape. I found it easier to heat shape the plastic first then remove the extra material. Once you cut this area out you can then bond it to the inner surface. For the visor opening, the plan was to cut it out once everything was bonded together

Believe it or not, I assumed correctly how you intended it to go on. I for some reason thought it would be easier to add the ear base and back as a first layer. Clearly not the way to go.
I think one piece will be best, and what you descibed is exactly what I will do. One layer all the way around first. The I'll cut out the cheekbones. Then, wrap a second slightly larger piece around that to form it. Remove second layer, cut out rear section and cheek bones. Attach over first piece. This will give me the raised brow, and raised ear bases.
I think I'll trim the visor slot on the interior piece slightly larger than the exterior one. That will give me a good lip to mount too.
We'll see how it goes!

i was just curious as to thickness of the outer layer as far as the real helmet. it looks like maybe 1/16 but i could be wrong
for accuracy buffs it may not be too hard to modify the templates to add the "defects"

kibosh - Excellent idea on the visor I'll have to incorporate that in to the tutorial.
protoFett - No, it was my confusion. I missed that detail completely I will update the templates. Thank you. This kind of feedback is great, keeps me honest. The exact thickness is difficult to determine from photos 1/16" (.0625) should work fine, I prefer .080" because it will give me more material for battle damage and sanding and of course mistakes.

PF, are you asking how thick the red base is that the ear pieces get mounted onto? If so, I'm just making mine 3 mm because that's the thickness sintra I have.

Amen to that and then some.
Luckily, the templates took to the super modified dome very nicely. The shape isn't perfect, but I think its a very good representation of Boba's dome.
Warning to anyone who tries cutting their dome into quarters........getting the bondo to follow the natural curvatures IS A NIGHTMARE!!
Now that that's said and done the rest is cake because Alan has done all the hard work for us! :)
None of the lines on the lower half of the helmet are final trim lines. I cut my plastic larger in case of error. Still have some sanding to do where the dome meets the lower half and maybe a little heat tweaking.

I just started working on the paper version of this for a test fit (thanks for the inspiration WOF!) Having never had my hands on a real bucket, I was surprised how large it is, yet it's still a little snug! I need to scale this up a few percent as well.
Question: Is the lower cheekbone a "flat" piece? I know I'll get a better idea how these pieces fit when I move to sintra, but I'm taking small steps. Thanks!

The lower cheekbone is a flat sheet. I was also amazed at the size and my head still didn't fit in the standard size version.

I was also wondering about that. I'm starting to fill in the upper cheeks today as well as the key slots in the back. I've tried to cut one piece for the upper cheeks but it seems I can't get the compound curve even close to fitting so I'm going with 4 pieces to fill each upper cheek.

Kripps - Looks good so far. I see you couldn't wait to shoot some paint on it! What type of material are you using? I just ran by Lowes this morning and picked up a couple "House for Sale" signs that I think are sintra. Still haven't found a batting helmet yet, they may not be in season yet.

It wasn't the wanting to paint it.........it was more like I couldn't really visualize the proportions without some of it being green..........:lol . The whole thing will be primed sanded, reprimed probably half a dozen more times before it's ready for paint. I'm using 3mm and 2mm sintra. The batting helmet is an easy 12$ investment at any sporting goods store.

Kripps - What kind of glue are you using to bond the sintra? I think there is special glue that fuses the plastic together but I haven't found that yet.
Also did you use WOF's inner template or the layer the outer. I wasn't sure why there was a specific layer for the inner layer, when only the back is seen. It looks like this inner layer would get in the way of the cheek pieces that curve into the helmet, maybe not. I need to get started on this - I'll probably answer my own questions.:lol

Question on the inner layers (the one with the A and B letters): Is there any overlap in the front or back on this piece? I've cut these pieces out and they seem to be a bit longer than the circumference of the lid. Anyone have any hints or did I mess up the scale when printing? Thanks!

I'm using Cyanoacrylate (super glue) for the initial "tack" if you will, PVC cement for larger pieces, and Plastic weld for re-enforcement. Lots of fumes.
I used the outer layer template exclusively.........It just seemed to make sense the way I'm putting this one together.
I finished my keyslots and the left cheek. Still have a little shaping to do here and there / spot putty etc, but it's coming along nicely.

Sorry I have had the chance to reply, we are in the process of adopting a little boy and I’ve haven’t had the time to keep up with the board.
Both the inner and outer surfaces have a short over lap tab. It is at the back of the helmet, there is a second vertical line on the pattern that represents the actual size that way the pattern can be trimmed as needed to adjust for variations in printing and material thicknesses.
Also I haven't had the chance to do any updates on the dome and with the new addition it may be a while.

I just found out the the sevrer that is hosting the templates was hacked and all of the file deleted. A restore is being attempted, but we will have to wait and see if all goes well.

Hello,
At the request of many I have finally convert the helmet template to print out full size on standard 8 ½” X 11” paper. Also I have finally manage to get the range finder templates up loaded as well, both link to the PDF files are listed in the first post.
I know that many have also asked for a tutorial and there will be a tutorial coming hopefully in the near future, so stay tuned. If anyone has any questions or suggestions for the templates please let me know.
I have seen some great work on these scratch built helmets and hope to see more keep up the outstanding work. Please post pics your progress, I can say for a fact that seeing what folks can do with the templates has inspired me to continue to develop them, thank you for the inspiration.

I just started mine today! I have all of the WOF templates and deceided to tackle the helmet first. I had everything printed out and then got a sheet of posterboard I had laying around and a can of spray addhesive I also had laynig around. I went ahead and aheered the trimmed cut out onto the poster board and then waited for it to dry then cut out the pieces. I have the whole lower surround built without the earpieces. I went looking for a helmet tonight but couldn't find anything I liked at Target or Wal-mart.
I will have to rebuild this helmet with an increase in size. It appears to be just a touch larger than my Rubies 2 piece which all the other Jango guys say looks too small on me. I only used thecheekbone backplate on the cheeks and I think they came out really well!

Does anyone know about what thickness the "front" of the helmet should be? I need to know how thick the "ring" or lip around the top should be?
I also got over zealous and cut out my T-visor and now my whole construcion is warped. Not that it really matters all that much because I need to go back and enlarge the file anyways!

For the thickness if I remember correctly it was 1/16th inch. I was planning on using layers of 1//16th plastic to build it up.

Ok now I am confused on the rear key holes. Well my first mistake was installing them in the frame upside down....oops..... there was this small line about 3mm thick and around 50mm long with the key hole parts. I assumed there was supposed to be two. Now that my keyhole is made I noticed that it is too far recessed and I was not supposed to do that. Am I supposed to recess the whole keyhole frame? Or am I supposed to fold the sides of the frame to recess it? Again I am trying to use my Rubies 2 piece for refference but it doesn't help much because I do not know what is accurate or not.Thanks again Alan!

I am not sure that I completely understand, but the key hole frame should be mounted from the inside of the helmet. With that said it should be recessed about 1/16th of an inch (1.5 mm) from the external surface of the helmet.

Alan, I was wondering on the left earpiece if the center strip is recessed and by how much. I am starting the earpieces and would like to know this little detail. The photos appear to have it recessed but I just want to be accurate. Any help with this would be greatly appreciated.

Yes it is recessed it looked to be about 1/8" deep, but that is only a estiimate on my part.
Probably anything between 1/16"th and 1/8"th would work.

Alan, are the ear pieces mounted perpendicular and centered on the centerlines you have shown on the top view. I would like to mount the ear pieces and want to be sure of the orientation.

Hi I cant printed out the templates on acrobat, so I had to copy every single image and save them like jpeg to my disk drive. Thats the only way to print out. So I dont know if the measures are right. so can you tell me on the dome base left side what is the measure from "A" to "B" point.

Sorry I have not yet had the time to create a tutorial, but there a number of threads that have been started using the templates one of the better documented builds and one of the best scratch builds on the board is this one:

Hello,
I was asked how the cheekbones were put together and since I am a lousy with words here is a picture.
The megenta part is the backplate it is a little larger than the cheekbone (green part) Once the 2 parts are glued together the "step" that is formed by the larger piece acts as a gluing surface for the (blue) cheekbone part. You may have to cut this part into 2 pieces to get it glued down.
