I carved it out of a solid piece of styrofoam and added other small pieces and used paper mache.
Heres mine, I made it a couple years ago and I was borrowing a friend's, until I decided to do some work on my old one and make it presentable. I'm hoping to pick up some sintra sometime soon to make it much better.

The truster balls are roller hockey balls. Just the right size. I lined the inside with Bondo so they would be less "squishy". The "ribbed" part is cut sintra. I made a few long pieces, tappered the bottom, then cut them out. I had enough to throw out the ones that didn't look right. For the ribs on the tank, I made another long piece, heated it up, and curved it around the tank.
Here's my "MOSTLY" scratch built jet pack:
The entire rocket assembly is home-made using a kid's plastic cup cover, styrene, foam, paper mache and pvc, the body is a vacuuformed piece, the thrusters are from G.A., the side tanks are vacuuformed, the tops and bottoms of the tanks are pieces of those small snack containers, the beacon is a mini-mag-lite with a hairspray cover on top and the bolt is just a bolt. I like it!
I just bought a resin rocket to replace the entire home-made one.
Of course here is mine... 1 week and 5lbs later...totally scratch-built. Actually, it seemed the easiest part to do for me since it didnt take any bending or anything with the sintra. However, I couldnt have done it without all the info others have posted already who have pioneered this area.
Thanks guys, I used spray paint cans on the sides and just built box-like walls out of sintra in all the right areas... The nose cones are spinners (radio control airplane nose cones from a hobby shop.

Here is my scratchbuilt pack. Its from a mold, but I built the mold so that still qualifies right?

This is my newest jet pack- I thought everyone would like to see it. I made this mold a while ago and so far have only gotten a few pulls from it- mainly for the Fett costumes I built for Disney/MGM Studios (look for it at the 2003 Star Wars Weekends event). This is my copy of the pack. The body is vacuum-formed styrene and the details are resin as usual (rocket, nozzles, cylinder caps, etc.). I have also done more detailed resin parts for the ‘piano keys’ instead of leaving them as part of the vacu-form mold.
To make the vacuform mold, I started with a scan of the photo from the SW Visual Dictionary. I drew the plans in CorelDraw on top of the scanned picture and printed them out full size. (some other pics from MOM, etc. were also used for reference) The dimensions accounted for the thickness of the plastic when pulled over the mold. The form was built from Sintra plastic and PVC and then filled with foam to reinforce it. To get a complete jet pack body, I have to do 3 pulls- front, back, and top. I was able to get about 5 full sets of pulls before the plastic started to warp and bend from the heat. If I make any more copies, this mold will have to be replaced with a more sturdy one made of plaster or similar material.
I am much happier with the overall shape of this one compared to my previous versions- I think I have gotten pretty darn close to the real deal. The shape of the body works well for the Boba or Jango versions- (I am hoping to do a stubby Jango pack soon too).
I tried a different paint technique this time. I primed as usually, then did several good coats of Plasti-Coat Burnished Silver automotive spray paint. After letting that dry thoroughly for several days, I painted the whole pack with one good coat of Krylon Sage Satin (with black and red details, etc). After letting that coat dry for several days, I began lightly sanding with fine sandpaper until the silver showed through. The finished result is very realistic, especially in person.

**UPDATE** 10/11** Re-did the rocket - Im much happier with it - although its a *@$%*@ PITA!!! (still no fins)
This is my scratch built Jango pack courtesy of Lisa Fetts pattern and Mirax (who mailed said pattern to me).
Im pretty happy with it - except for the rocket. Im in the process of re-doing the rocket and making it out of the gopher poison container and the auto funnel ala BradleyFett's site. Also great thanks to VashdStampede for the sweet decals I won in the cargo hold contest a month back!!!!!! Thanks dude - the stickers rock!

Here's mine in its current state:
I used a piece of 4" PVC for the main tube screwed to a piece of sintra. 3 soda cans make up each tank on the sides. The outer shell was made from 2 "For Sale" signs and some thinner styrene I bought at the hobby shop. I used styrene house-siding foam to build up areas and covered it with styrene sheets. This foam was also ribbed inside to make the flare in the back. Lot's of bondo and sanding have gotten me this far...
Rocket Detail
The grapples are aluminum, but everything else is plastic or PVC. I used PVC reducers to join the rocket to the pack. The end of the rocket is a 3"to 1" reducer and the top of the pack is a 3" to 2" reducer. That way the rocket is a tension fit and so it is removable. Tip is the old "resin pull of a drinking fountain paper cup".
My beacon is a mag light and hair spray cap. It slips down in a hole in the pack, and all I have to do is turn it to make the light come on. The tops of the soda cans were some stick-on, push-on lights I got at Dollar tree cut to fit. Piano keys are hand cut (ouch my thumb!) pieces of sintra.
Powerade caps for the bottom of the soda cans.

This was originally Journeyman Protector's ESB jet pack - but I believe it began life as one of chaucer44 's kits. It came to me ESB green and I repainted it for ROTJ.
For the yellow-orange, I used yellow with a mist of rust primer. Instead of pure white, I used off-white. The blue is royal blue misted with gloss black. Red is Rustoleum (American Accents) Claret Wine (same color used on gauntlets) I primered black under the red for a darker burgundy. Nozzels are off-white, misted black..
I weathered everything with several different colors of craft paint (olive, black, mustard, light-gray, rust) and Testors silver, model paint.
It needs some construction finishing on the back, but it's wearable right now. This is the final piece of my outfit... now, I'm just waiting for that harness diagram. I'm tempted to just get a cheap backpack and rip off the straps. Anyway, here are the pics - whaddya think?:

2 things I love about this most, 1 the markings are actually painted on over some decal. and 2 all the extras screw in so I can take it apart easly enough for travel.

here's mine , got the body from a guy on ebay . then used the goffer poison method and plastic street hockey balls and funnels for the thrusters .i used a mini mag for the light , with top from a spray bottle . the adjuster is an antenna from some old rabbit ears i had laying around .and , notice the red led's in the thruster balls .

And it is alot cheaper to build your own, you can build a jet pack for about $100 dollars, the kits cost $300 unpainted
But it takes alot of time to contruct one, if you really push it you can have one in 3-4 months.
Snoop around the jet pack forum for templetes and find out what you need and how to get started.
I'm about half way threw with my scrap built, basicaly its just pvc pipes/sintra/balsa wood/2 hard solid plastic dog balls/air freshener cones, thats about it and alot of layered paint. also I did cheat and get the whole rocket assembly and lower vent regulator at the bottom of the pack, aint no way Im atempting those parts.
There alot lighter to, kits weigh about 15-25 pounds while scrap built can go anywhere from 5-10 pounds. I just sold my fiberglass and resin jet pack it was way to heavy at 22 pounds.
Cheaper? How much is your time worth?
I only have $30- $40 in this pack but also 30-40 hours.
It's made from sintra, PVC pipe, wood balls with air freshener cones, foam and bondo.

I'm new to TDH, been working on my Fett Costume since September 2004. Pretty much done with it (...but are you really ever done??)
Here's my second attempt to upload photos to TDH - my home made jet pack. The thrusters are not yet attached...but that will happen this weekend.
Construction materials include:
2.5 inch thick pink insulation foam board
3 inch dia cardboard tube
2 inch dia cardboard tube(s)
two foam cones from local craft store (missile parts)
two foam ball from local craft store (for tops of side cannister-tubes)
Basic construction is all pink foam. I basically ripped the pink foam into sheets that were 5 inches wide, and about 1/4 to 3/8" thick, and about 24 inches long. This is VERY easy to do on a bandsaw, using a 1x4 as a fence. Then, I gathered a bunch of reference photos from TDH, sketched up the shapes, and started cutting out the foam. Glued it all together with yellow carpenters glue and tooth picks. Then, a layer of newspaper and glue over the entire jet pack to protect it from the spray paint. Spray paint (Rustoleum) eats foam!
The missile is made from pink foam, 2" cardboard tube, and foam cones. It's removable for easy of storage and transport, it slides into the 3 inch tube.
I was looking tongiht, and realized I forgot to add the fins to the head of the missile - I'll do that soon... just a couple pieces of 1/8 aircraft ply should do the trick.
My other hobby is building and flying GIANT size radio control airplanes - airplanes with 100+ inch wing spans. Creating this jet pack was a nice change of pace and fun.
Total time to construct the jet pack was about four hours (not counting glue drying time). Applying the paper mache covering took about three hours (an hour over three nights). Painting took another two hours - mostly masking.
Sure, it's not as "accurate" as a $300 fiberglass kit you can buy, but it only cost me a total in materials of $12 to build. Oh, I had to buy a two cans of spray paint.
I made sketches and patterns of most of the parts. Some of it, I just fudged to look ok. If there's enough interest, I could sketch up the patterns I did make with some dimensions.

It's a GA vac formed kit and weighs about 2,5 kg, only want to replace the thruster nozzles in the future...

Well here it is. My scratch built jet pack. Dont think it cost me a lot, around 20-40 bucks tops. Painted with acrylic hand paints, hot glued like a motha, and the blue was spray painted. Rub n buff was used on the rocket nose cone, and lots of cardboard, this plastic material I can get from my local hospital's x-ray department for free! (It's like thin sintra), And also other various items. I could not have done this without some of the stuff from lisafett's tutorial and the templates from secol_FETT. Let me know what you think!

heres my jet pack redone... from ESB to ROTJ...
I've just finished painting my MLC Jet Pack. It has an aluminum beacon with a blinking red LED fitted. The timing isn't screen accurate, but it does the trick.
I'm still working on the harness system and a way to make smoke come out of the nozzles.
Then comes the working rocket... I'm thinking something spring loaded.
Nice MLC, im getting mine painted up as well ( thread comming soon ). Looks like we both bought from the same ebayer for the aluminum Beacon & stabilizer

i just finished my pack today... well, mostly finished. i noticed a couple of mistakes that i'll want to fix. but here it is:
it's a ruffkin kit... vac formed body, and a mix of resin and fiberglass details.
weighs VERY little, which makes me VERY happy![]()
I don't know why it has taken me so long to post pics of my jet pack but here they are. I know I am missing the litte stablizer thing but I will get around to getting one sometime. It is the fantastic MLC kit that I could not be happier with. Anyone on the edge about one of these jet packs...stop and buy one now.

If I were to guess (not knowing the truth) I would say that there was a link to some media here that is showing up as a possible remote login for a Linksys device of some sort. I am still working on my 3 jet packs. As you will be able to see i was experimenting with several techniques and materials. some worked way better than others. since these are my first tries screen accuracy was not high on priority. Just seeing if I could get something even remotely shaped like a jet pack was though. I thing they are coming along well. The ESB ( middle) was my first attempt.It is heavy. I wanted durability and filled it with foam. I am re working it to get a better missle. The far left is just a lite flat pack for my 4 year old's costume. It has to be lite ( so far so good). The last ( 3rd try) My Jango , It the best of the three ( and most screen accurate) It really wouldn't take much to get it to screen accuracy ( but not something I am too concerned with right now. I will probably end up selling or trading it with my Jango costume. I gotta get rid of one. These are my progreess pics

any ideas on how to make it more stiff? its really flexible right now.
i haven't covered the entire thing up because i know someone in the industrial design department at the Rochester Institute of Technology and he says that i should just apply some fiberglass resin to the underside of the paper (inside the jet pack) to eliminate the need for sanding on the outside. i'm not sure what to do.
has anyone had this "flexibility" problem as i have?

first i thought i used the wrong orange color, but after the weathering, it turned out to be not-so-bad lookin.
as for the weathering, i used the silver metalic paint-pen for car
for the black part, i used the permanent-marker
Is that Airbrushed or Spraycan. becasue with your talent i'm shocked you didn't want to paint you own armor, but i thank you for letting me. i just ordered the paints by the way.

before this, i was thinking of getting a fully-painted-jet pack, but it's too expensive, so i gave my 1st try on painting it myself.
if only i can find yellow paint-pen [for the yellow weathering], i might paint my own armor, but after seeing ur armor, okay i wanna try ur service. u never see how horrible my knee armor is [partly due to lack of yellow-paint pen]![]()
I'd like to introduce myself, I'm Jesse V. from Murrieta California. I've been a SW fan since I was 12 yrs old in 1977. I've been a Dented Helmet member since April. I am a total newbie to Boba Fett costume making/building.
I want to thank WOF for "The Plans" with out then the build would not have happened. Thank you all who have built before me and have shared your info by posting it here on TDH. When it comes to scratch building there are no rules to material or technique, as you can see in my photos. Some items are prefabricated, the beacon by PSBeretta, the missile by my good neighbor Allen C. with his wood lathe in his garage.
