    Knee armour help

    I scratch built all my Jaster armour and now have to redo the knees to get into the 501. Not a big deal. Using WOF's Jango knee template I made new knees and last night attached them to the jumpsuit. And wouldn't you know it. The front wasn't near wide enough and the outside 'arms' started to crack near the front.

    Suggestions on how to widen the front or adjust to fit?

    Well, if you're using templates, what you could try is adjusting their size by a few percent at a time, then transcribe them to a "cheap" material like cardboard or something and hold them against your leg to see how they fit.
    If the originals are too small, try upping the size to something like 105% and see how it looks. Once you get a good size, it should look better on you and also reduce the stress that's being placed on the side plates.

    Although I am newbie on this site I thought i would throw in my two cents worth. I just built my Boba knees using WoF templates and they turned out pretty decent. I glued all of the three bigger pieces together while they were still flat. Next I put them in the oven one at a time at about 250 degrees on a sheet pan until they got flexable. Then I bent using my template and immediatley put them under cold running water. When there were done I bent a piece of metal backstrap (looks like plumbers tape; the stuff with holes in it used to manipulate a sink drain.) to reinforce the knee where it bends. This made it pretty strong so it won't crack.

    I have also seen some aluminum Jango knees on Ebay that look good to me.
