Jango72s scratch built jetpack progress thread ( from WoF templates )
Seeing as I'm currently waiting for parts to arrive, and for the funds to get even more parts, I decided that it would be a waste of precious time to sit and not work on something for my Jango costume. So with WizardofFlights templates and some cardboard and copious amounts of glue in hand, I sat down and started the first parts of my jet pack... the rocket.
Everything went together fairly well, so well in fact that I actually had to stop myself so that I could snap a few pictures of my progress thus far. :b
I still have to do some light bondo work with the spot and glazing putty, so the fins haven't been added or even constructed yet.

A closer look at the top of the rocket. This is the part that really needs all of the bondo attention. I really want to get rid of those ridges so it'll look smooth as a babys bottom. ;)

Before I began the construction, I figured that it would be best to make the rocket removable for storage purposes. I didn't want it to twist or flop around, nor did I want it to be near impossible to remove with out the aid of power tools. :doh I finally got the inspiration that I needed... I used the threaded neck and top from a Simply Orange juice bottle. Now all it takes is a quarter turn twist to lock it in place. :thumbsup

I've got the basics of the main body of the jet pack fleshed out, but still have tons of work to do on it.
I'll have to tweek/alter some of the parts so that I'll get a better fit, but nothing too major.

I would make one for you WOlfie, but it would cost me way more to ship it than it did to make it. ( my jet pack has cost me zero dollars so far as I've got all the materials on hand. ;) )

That's pretty much why I decided to make this a stage by stage, start to finish thread... so that others will have some visual references when the build theirs. :)
I had originally intended to attempt to make my jet pack last as well, but seeing as I've got some time on my hands while waiting for parts to come in, I thought that this would be a good opportunity to give it a go. This way I might actually have my jet pack finished around the same time frame as the rest of my costume. I also tend to get a bit antsy if I'm not working on something. ;)

great job. you should have left the whole orange juice bottle in there, and made a fett-fountain. have a tap in one of the thrusters... fill it through the rocket. maybe even a cup dispenser.
you'd be the most popular Fett at any con!

I do intend to keep the inside as open as possible, with an access hatch/door so that I can hide/mount a camelback drink bladder in there. I'll run the drinking tube up the back of my neck and into my helmet so that I can have a refreshing drink any time I want. :cheers
It'll be great for those long hot trooping days. ;)

A small update.
I wasn't totally happy with the look/positioning of the main body of the jet pack, so I pulled it appart and re assembled it. I felt that I had the top plate ( where the rocket sits ) mounted too low, and the bottom of the pack had lost the slope. ( it wound up at the same angle as the top )
I'm happier with the repositioned frame, but I won't have any pictures to post up until tonight. ( no time to snap any pics this morning, sorry )

Small update...
I've almost finished the main body, after having to rip it apart and reposition the top deck for the third time. :b
The side tanks are almost ready to be installed, they'll need some bondo work to get rid of the surface ridges from the cardboard.
Here's where it's sitting now, I'm really happy with the results thus far. 8)

Not much of a change from my last update, but it's getting closer to completion. Still need to attach the side tanks and finish the detailing of the main body. Then I can start work on the thrusters. :)

No updated pictures to post just yet, I'll try to snap a few tonight.
I've now got the covers for the side tanks attached, the rocket is attached and I'm currently on my second coat of bondo to smooth out the center and side tanks. I still need to find the ball portion for the side thrusters, so I'll be cruising the aisles in Micheals soon.
I've got how to make the stabiliser all worked out, and I'm trying to make a beacon out of wood dowel. I am open to suggestions as to what I could use to make the top of the beacon.

The juice bottle locking mechanism was one of my better "brain farts". It's just an added bonus that I love to drink Simply Orange. ;)
I just finished sanding my ( hopefully ) final coat of bondo on the tube sections. Then I can turn my focus back to finishing off the fine details.
I'm going to pop into Walmart on my way home from work tomorrow and pick up a cheap camelback knockoff to convert into my jet pack harness. Thanks again for the pictures of yours TK1799jhw, now I know that my plans aren't a hair-brained idea... it WILL work. :lol :thumbsup
I'll do my best to post up some more pictures before I turn in for the night.

Here's some new pictures. Although it doesn't look like much progress was made, I'm pretty happy with how every thing is progressing.
I still need to work on the fine details like the "ribbing" under the edge of the top deck. I also need to make my harness and attach it to the pack.

I've also been working on my pair of resin Westars that I purchased off of ABNtroop. They were in such rough shape when I got them, but I'm happy to say that they're just about ready for paint. I added some real bolt heads in place of the horribly cast resin ones, and I feel that this one small detail will make a huge difference in the over all appearance of the finished blasters. For now, they're tucked safely away in their case until the holsters from Cruzer arrive. 8)

Out of sheer curiosity, I just put my jet pack on the weigh scale at my work. To my shock, it's only 3.5lbs right now!!
This means that my finished pack will easily be within my target weight of 5lbs.

You've done a fantastic job on this pack! I didn't see it in the thread, but what did you seal the cardboard with so it's paint ready? Amazing!!!! :thumbsup:thumbsup
Also, just a side note for reference, the " 'ribbing' under the edge of the top deck" is also referred to as "piano keys" by some people. Just a tidbit. :thumbsup

Thanks for the kudos MandalorFett, and I did read some where the reference to that detail being called "piano keys".
I haven't fully sealed all of the cardboard just yet. The tube sections have a coating of Bondo spot and glazing putty on them, which was used to smooth out the surface to get rid of the "faceted" look. I plan to pick up some polyacrylic sealer, which will seal the cardboard and effectively make it waterproof.
As for the main bulk of the jet pack, it should be just fine one a fine coat of primer is applied as it's made from hardboard/wood 1/8" thick. I've painted this material before with no ill effects what so ever.

Rest assured, I haven't forgotten about this thread. I've just been busy with other aspects of my costume build. Right now, I'm finishing off the construction of my knee armor ( so the hardest part is almost done ). Then I'll begin the shin and thigh armor, along with my cod piece.
Once those parts are on the table and basically ready for primer, then I'll focus on finishing off my thrusters and the rest of the details needed on the jet pack. ( unless I need a break. ;) )
I've already figured out how I'm going to attach the thrusters, but I'm still at a loss as to how I'm going to go about making the indented details on the thruster balls. I'll try to throw up a picture or two of my thruster assemblies in their current state. And yes, I'm open to suggestions.

The patterns are working out great Alan, but I did find one thing that might be advantageous to add... if you could put some sort of mark on the back plate to show where the top deck is supposed to attach. I know that it would've made my life way easier as I wouldn't have had to rip off the top deck and re-set it... twice, until I had the right/proper positioning. ;)
Aside from that, the templates are awesome!
I'll be making two more jet packs after I've finished up my Jango. One for VaderFanForever1922, and the second one will be scaled down to match the kids sized helmet I made for a certain someone. ( she'll be needing that final piece to finish off the ensemble. 8) )

The corugated ring on the missile is the cap from a juice bottle... I don't remember off the top of my head what size, but I can check once I get home tonight and post it up later.
I simply took the cap and carefully trimmed it so that all I had was the knurled ring, so the closed top was cut off. To fit it onto the rocket, I had to cut the ring but was able to hide the tiny gap by placing it so it faces the back of my head. :)
I'm actually hoping to have some updates in this thread within the next week. I've finally got the camelback hydration pack I've been searching for to use as my harness. All I have to do now is attach the extra webbing straps and buckles. ;)

Just a small update.
I just put the jet pack on one of the scales at my work, and I'm happy to announce that I've kept under my goal weight... the pack weighs in at a 4.35 pounds!!

The end caps for the fuel canisters were part of the templates from WoF.
As for the inside of the thruster cones... those were the bottoms from the Glade Air Wick air fresheners that I used to make the thrusters. I simply cut them down so that they would fit just inside the bottom. ;)

Hello everyone let me introduce myself I am hypno fett from Edmonton Alberta Canada.I have been on the side lines here awhile now this is my 1st post I have talked with a few of you guys here and must say you are all amazing and helpful thanks.I have got one of BM helments going to paint soon also I'm waiting on a ESB blaster from sidewinder.
My question here is what size are the tubes you used?
Great job on the jet pack I only hope mine turns out as good as yours did very nice.

Welcome to the site.
The tubes diameters that I used were...
central - 10.5cm or 4 1/8", wrapped with a single layer of corrugated card.
fuel tanks - 6cm or 2 3/8", wrapped in a single layer of corrugated card.

The entire jet pack was made from cardboard and 1/8" thick hardboard, which is a type/off-shoot of MDF ( Meduim Density Fireboard ).
The rocket... all cardboard with a wood dowel up the center.
The main body... all hardboard for strength. It's been banged, bumped and hit a few times already with no signs of damage. ;)
The thrusters... were made form an air wick air freshner, a wooden ball, a ping pong ball and two thicknesses of ABS conduit to attach the thrusters to the pack.
The only damage to my pack thus far has been to the rocket. This is from my rocket connecting with the open hatch on my car ( I've got a hatch-back style vehicle ). So the damage caused has more to do with my forgetfullness ( that it's on my back jutting up above my head ) than to my method of construction/choice of materials.

Hey, Question for you. Those thrusters look terrific made out of air fresheners! What kind are they? do you have a staged view of making the thrusters? I'm curious to see how that all went together! I've only yet completed the rocket, but have not started the pack body yet. Looks amazing!

The thrusters are made from Glade or Air Wick air fresheners. The kind that you pull the top up a bit at a time.
I've got two more at home that I haven't done any thing to yet. I can take a picture of them next to my finished thrusters if you'd like. ;)

The rocket was made from thin cardboard using the WoF templates. The only added bit was the knurled section, seen in the unpainted pics in blue, which is from a juice bottle cap. For added stregth and stability, I inserted a wood dowel through the middle of the rocket... kinda like a back bone of sorts.
As for the thrusters, they were made using a wooden ball ( found at a Micheals craft store ), a ping pong ball ( for the small dished portion ), two diameters of gray electrical conduit ( to attach the thrusters to the jet pack ) and the Renuzit air freshener pictured below.

Just use the WoF templates as a guide on where to cut off the bottom of the cone ( so it's the correct length ), then sand off the swirl design to make the cone nice and smooth. I then trimmed off the bottom of the air freshener ( the clear part seen in the photo ) so that it would fit just inside the cone and glued it in place.

Awesome job man, thank you for posting your progress. Gives guys like me hope. I'm going to start building my pack in the next week or so. I absolutely have to hand build it (though I'd want to anyway) since there's no way I can afford to buy a kit or predone one. I may have to buy some of the parts to get my costume done on time but the pack I'm going to have to build, and with your post I'm alot less scared to try it :doh

The wedge bits are made from folded cardboard, using the templates. Tedious to make, but not too bad if you make them when you've got nothing better to do. ;)

If you've studied your reference pictures enough, the WoF templates are fairly easy to follow. The only issue that I had was where the top deck was supposed to attach to the back of the pack. It took me three tries to finally get the proper position, so feel free to learn from my mistake.
As for the frame peices, mine were 1/8" thick, as that was the thickness of the material that I was using. Hope this helps you, and feel free to quiz me if you have any additional questions.

I'm starting to build mine as well, and I have a (probably dumb) question for you: What type of glue do you use for the cardboard? Just superglue or is there something that works better?

Nope, no superglue for the cardboard... or the hardboard/wood parts either. What I used was Elmers white glue. I got a big bottle of it at Home Depot, and when used correctly it bonds really well.

Another question... as far as what is actually attached to the Jetpack itself, how is it harnessed onto you? I'm nearly completed my Jetpack now too and I don't know about this part... did you just glue hooks onto the back of the pack or... ???

I rigged a wood dowel inside the jet pack, with nylon webbing straps routed through slots in the back plate and into/around the jet pack and dowel. Then it is securely attached to my home-made harness ala Fettdad and Bobamaker with parachute clips.

Thanks for the informative pics! Due to the use of PVC piping in my pack, mine is unfortunately not so hollow and I didn't think of using wooden dowling... :( Perhaps I'll try it on a pack in the future :)
BTW... I like your shirt :P I'm a bit of a GW gamer myself :P

Hi there,
after i´ve found your awesome work, i was inspired to build my own Jetpack. And it works. :-)
But how get I the edges round. I´ve worked with hdf 3 mm. After i´ve glued the parts together i´ve got not so smooth curves. What can i use to seal the fuges which result. I hope my english is not so bad. And you understand what I mean. I look forward to get some pics online, so you can see what I mean.

Jack. Not sure what materials you used, but can't you sand it to shape it? If not maybe you can bust out some power tools (dremel) maybe and cut the corners off and then you bondo? You may need to add bondo or hot glue to hold it together before cutting corners.

Jackfrost, in order to fill in any gaps or holes, just try what BobbyfettUK has already suggested... use some bondo to fill in those areas.
When I was building my pack, for the most part, I had little to no major gaps as I made sure that everything would fit nice and tight/snug together. Some spots I used white glue to ensure that there was no visible seam line, but in others I had to use a bit of bondo spot and glazing putty.
Just try to remember to test fit all of your parts before glueing/assembling them, and it might help to leave a bit extra around the edges when cutting them out. This will give you that little bit extra to ensure a tight fit... then all you need to do is trim off a bit here and there and then sand the join. :thumbsup

thanks for the quick answer, I´ve worked with hot glue. The parts fits very well. And 3/4 of the pack is done. I don´t know exactly what Bondo is. Is it something like filling paste? I used to make the parts of so called HDF wood/paper with 3 mm thickness.
in the next few days i´ll try to work on the rocket. But i´ve at this time no clue how to work it out. Did you made it also with MDF 3 mm thickness?
I´ll make some pics today and post them.

Bondo is a body filler primarily for repairing cars. It's a 2 part product that you mix then apply with a spreader, kind of like a putty. When it dries it is VERY hard, which is why people use it for their home made costume builds. If you decide to use Bondo just keep in mind you need to use it somewhere very well ventilated, if not outside, and there are spreaders you can buy from the same hardware store you get the Bondo from that are coloured to the shade you need to mix the Bondo to.

Here are a pic of my jetpack from yesterday. I think it´s o.k.
I think that i´m going to finisih the assembling work these days, and then i´ll try to work with putty. Bondo is here not available. I´ll try alternate putty filler.

Hey Jack, looking good bro. You may want to address the spine section, it should be flat at the sides not ramping up. Also, you may want to make the top deck thicker, the flat part at the top of the body. A word of advice would be to use pack reference photos in conjunction with the amazing wof templates. As for the piano keys, whatever works buddy. I tried two things, sanding sintra in a long length to the desired angle, then cutting out the teeth. You could also try building up some of your material at one edge and using filler and sanding that to the desired angle. I hated the piano keys, but once you get them sussed out they are pretty easy to get done.

the last few days, i´ve been tried to get these piano keys on the pack. I´ve cut some pvc out and cut it in the desired angle. But I´m not very happy with them. I´ve cut the pieces in a length of ca. 6 mm and glued them on. But I think they are not working very good. I hope that i can work them out after I put zum car filler on and sanding them to fit better. I´ve put some pics online in an new thread.

You might try using rubber erasers to make the piano keys. I used a similar thing for my scratchbuilt jetpack. Quote:

When I made my piano keys, I cut strips of 1/8" hardboard the width I needed, then trimmed off to the basic length. I then used a dremel with a sanding drum to sand down the angle.
To get the angle, I marked off how far in from the bottom the angle will slope up. Then using the sanding drum, I sanded the slope from the bottom edge until it reaches the marked line.

more of a general question, but wouldn't you need to seal the cardboard with something to prevent it from warping when spraying? or is the board just resilient/you use real thin layers?

The answer is both... I used a clear coat to sprayed on in thin coats to seal the cardboard and hardboard, then I layered the colors over top in thin coats. Once done, I then applied another thin coat of clear coat to protect the finish. :cheers
